I was very excited to have my O2 bungs welded onto my 4-into-4's today. I measured down on both sides on the 4 & 8 tubes and then carefully drilled my holes at about a 40* angle so the sensor was not positioned at 6:00. Didn't realize how long the O2 sensors were and that there may be a clearance issue with the motor mounts. Didn't even consider it!
Well, as luck would have it (bad luck), both are contacting the motor mounts. The Passenger side is contacting so much that I can't tighten the headers down, they are not sitting flat on the block.
One thought I had was to plug / weld the current bung and drill a new one next to it (closer to the firewall), not ideal, but I'm trying to figure out how to fix this significant screw up.

The Driver's side is not quite as bad and the headers are seated, but there is no room for any engine movement. I think I may be able to slightly clearance the motor mount. (maybe)

I'm so disappointed, I quit working on my car and came in. I left it alone for a couple hours, then went back out and got a better look at it with flashlight and took a couple pictures. DAMMIT. I was hoping to do my first go-kart tomorrow evening after work! Just needed to walk away before I did something stupid(er).

Any ideas of suggestions would be greatly appreciated.

I think you are beating yourself up for nothing. Screw a couple of plugs into the bungs and find a better location as you suggested yourself and just do it. Here's a thought for a later project. If you ever want to install wide band A/F ratio gauge you might find a product with a smaller O2 sensor that you could use in that location. You didn't really screw up, you just may have started on a future project and didn't realize it. I've got to put another bung or two in my sidepipes (that's where I located mine) for such a monitor whenever I get to that tuning point. Good luck, WEK.

Note: Don't know if they make an OEM O2 sensor that is shorter than yours but that is a possibility too. I did a search and couldn't find one myself. I think I looked for one a while back when I was concerned about the long O2 sensors hanging down a little from the side pipes but no luck.

Plug it and make a new hole.

Also, why are you taking a reading from just 1 pipe? That's a pretty bad way to do it ... O2 sensor should be as close to, but after, the merging of all 4 pipes imho.

We might be able to to take a small pie cut out from behind the bung and angle it back to where it would work.

I totally agree with plugging the bung with a plug and moving the O2 sensor.

One other thing that you might consider... If the sensor is in just one primary tube it's not sensing the other 3 tubes. I know, it should be ok... Buuuttt... Most aftermarket header manufacturers put the O2 bung in the header collector. That way it actually senses all four primary tubes. I know, OEM most of them go just into one primary tube.

Bottom line, find a good spot and weld some more bungs in :)
