View Full Version : Coupe 557 is at it's first home

My Dad and I drove out to FFR this weekend and picked up our car. This is my second FFR kit and I never tire visiting the FFR factory. I got to meet Dave, Rick, Jim and Brian. Team Boothman racing was there as well working on their car, bring it back from the ashes.

After a quick inventory of parts (only 2 small pieces missing), we started in on the frame mods first. We are following the west coast spec coupe model on door bars, front bars, and fuel cell cage. This is going to be primarily a track car, but will be street legal as well.

It is some what strange hearing you just picked up #557 when my number is #564 which was ordered on 2/1/12 and delivered about a month ago.

Day two progress. Everything in the pictures is just tacked in. My cousin is a certified welder and is coming over to finish weld everything on weds. The one top door bar we have done took a ton of time! It is a lot harder to make than the bottom bar.

For those that have been following Karen's blog and Hank's posting on the door bars, my measurements for the top bar was very close to theirs. 19 3/4" between bends, 35 degrees on the front one and 55 degrees on the rear one.

Your cars and blogs have been an inspiration to our build. We talked about doing the seat mod, but I don't think we are going to do it, but thanks for the offer. I'm sure there will be other people interested in it.

I was thinking this morning about the door bars and it dawned on me, "how am I going to get the body on. I know we are going to have to trim the door sill ledge back to clear the lower door bar, but the upper bar sticks out so much further. Have you had the body on to see if it will go on?????

Super quick on the frame mods! That is a tidy looking shop that Carl has. Did you stay std bore on the block? If you are planning on registering in NY you may want to consider adding internal bumpers to meet the requirement.

His shop is amazing. From what I hear he works on all types of engines from modern engines to high HP big block drag engines to classic cars. Even antique airplane engines.

The car will be registered in TX.

JC......Very Nice Work!!! If we had more emoticons here, you'd have a whole slew of beer chugs and woo hoo's posted from me.....I am totally stoked at your build, and honored that all of our work over the years is serving the greater good!!! With the speed you're going, you'll be on track testing next week! ;)

In regards to the body fitment, Rick and Tom did some test fitting on his car when the bars were done, and you're gonna have to do some reliefs in the wheel well area to make it happen. We are planning to document it as we go, but since your body will likely be going to paint by Friday, we'll be happy to pass the torch (big pun intended :>) and let you take the lead......Needless to say, we're all cheering you on!!! It's very cool you have a great shop and amazing friends helping you!

JC, that is some amazing build progress and solid documentation for others to reference. After you complete the build down in TX be sure to bring it back North so you can do some laps at Watkins Glen, close to where it's DNA was created! Looking forward to seeing the dyno results and following the rest of your build.

It will see some time at Watkin's glen. Maybe if we are lucky next year. My parents only live an hour from the track and my Dad trys to get there for a DE once a year at least.

All the major welding is done. Our welder bagged out on us today, so we decided to tackle it ourselves. We determined pretty quick that our 110v welders weren't up to the task to we loaded the frame on the trailer and took it my Dad's friend shop where he had a 220v welder. My Dad did most of the welding (he has been welding much longer than me). They aren't as nice as Factory Five's welds but we got good penetration and they should do just fine.

When we got the frame back, I degreased it and sprayed it with metal etcher. It is all set for two coats of POR-15 tomorrow and a white top coat.

All our progress will come to halt after saturday when I have to go back to work and head back to Texas. My Dad will piddle with it, but he is quite busy with two corvette projects and all the normal other stuff. When we get the car down to Texas I'll be able to work on it more consistantly.

It helps to have a good example to follow. I like the white too, but with greasy hands it is hard to keep sorta clean. But heck it's a race car right?

Last day of work for awhile progress. I head back to TX today, but we were able to get the body on the car, by making some rough cuts for the door bars. That body is a bear to get on. We haven't figured out the trick yet.

Another new coupe owner came over last night to look at our progress. He lives only a few town over from my parents and his coupe is only two numbers from mine. He was most interested in the door bars. I think you'll have another coupe builder following your design.

That would be me :) I have coupe 569. Thanks JC for spending time with my son and me. It was nice meeting you and your father. Your car looks great and it is nice to see the body back on. I am definitely in with the door bars!

Nice meeting you as well. keep us updated with your progress. When you get ready to do the bars, we have almost 16' of 1.5" DOM tube left that we could sell you.

Thanks. I don't think FFR will do door bars unless they are going to make a race version of the coupe.

stock 706 heads with 2.00" SS intake and 1.59" SS exhaust valves

Calculate compression to be 10.0:1
Comp cams LS1 277Lr HR-113 cam
(227/235 @ .050, .614/.621 lift, 113 deg lobe separation)
98 LS1 intake and stock ported TB
85mm MAF
1 3/4" shorty headers into a dual 3" exhaust (no cats)
planned redline of 6500 rpm

Nice going JC......It's so cool that others joining the effort as well (Welcome smithtlw), and I appreciate your willingness to share what you've learned and done with other builders.

Seven years ago, when I joined the Challenge Series, I wanted to drive a Coupe in competition, and everyone just looked at me like I was crazy (OK, maybe I am)..;.).....Three 25 Hours of Thunderhill races and an enduro championship later, our dream of having a solid group of Competition Coupes on track is becoming a reality. Yea!!

David......We've worked closely with Factory Five regarding the frame mods, but I don't believe you will see these mods becoming an option from the factory. Our plan is to produce a supplemental manual which will be available online to download (gratis) for future builders to make reference. Fellow Coupe builder Jacob McCrea signed on several months ago with us in our build efforts, and is taking the lead on the written manual (Thanks Jacob!).

At latest count, we believe there are somewhere between 12-15 Coupes currently being built for competiton across the country. Having attended the Pomona Historic tribute to the 50th Anniversary of the Co*** last month, as well as the latest Co*** Owners Group event, the tribute to CS at the San Jose Mercury News last weekend (350 cars showed up!), and the Monterey Motorsports Reunion focusing on our cars in August, I can tell you without reservation that owning any Co*** is a cool thing, and owning a Coupe is the car to have right now...Owning a Coupe that is built for all business on track, puts it way over the top!

I know you guys are gonna LOVE driving these cars!!! Let's start planning our first annual Coupe Reunion now!

I'm using the engine in the picture which is a Chevy LS base vortec truck engine. Most any aftermarket LS1 (Gen III and some Gen IV) parts will fit these engines.

I am starting my coupe build and the comp bars for side impact..Can you tell me what the total length of the bottom bar is..Also what is the measurement from end of the bar to the start of the bend..I am pretty sure that it is a 55 degree bend.. Thanks Dave

Looking at the picture below, you can see where you'll need to get your length from. If I recall correctly, from the point of the bend,
I left 36" forward the first time, after that I had enough data to cut it close. Start with 36" and you"ll be fine, tubing is inexpensive.

Sorry it took so long. My bottom bar is about 29" from the pillar to the start of the bend.

I've made some progress lately. I've got the hard fuel lines done, and the brake lines done. I've also almost got all the accessories on the engine so it will be ready to install. I've got an AC bracket coming and North Race cars AC system on the way as well. I also just ordered the fuel cell. The next couple of days I am going to focus on the AL for the door bars and cockpit.

I've got a deadline to be finished now (see new thread) so it is going to be all a$$'s and elbows in the shop.

Got the driver's side AL done in the cockpit. It took some frogging around to made pieces. The other side is going faster.

That looks great JC....Congrats on the awesome progress over the last few days...At this rate, you'll have no problem meeting your new timeline....;.)

Rick Anderson is the seat-mod king at this point (he's completed four, all on competition coupes), and I'm sure he'll weigh in here with any last minute tips before you fire up that plasma cutter.....

I bought the 30" brake from Harbor freight. So far it seems to be an ok tool. The $27 air shear makes a nice smooth cut when I can get it to run. Have you started on your car yet? As you can tell from the background of some of my pictures, I didn't get my garage done yet. That will have to wait till next summer now.

Passenger side door AL is done. Just need to caulk and tape all the seams and I'll be done with that. The AC system showed up today, so tomorrow I will be working on the fire wall mods to make it fit. All the engine accessories are mounted now. Just need the serpentine belt.

I have not yet done any significant work to the coupe. I have been trying to get my garage done before it gets cold - gets uncomfortable to work in the winter here ;) Unfortunately, my wife has been in the hospital for the last 8 weeks and that has slowed my progress.

It is great to see your progress and looks like you are on your way to making the OLOA next year. Those are some great times with your father! Looks like a nice schedule for my son and I as it is mostly East coast. My son talks about it often - he is making sure we have the proper provisions - ability to tow a trailer, AC... Maybe someday.

Hey Jetsbaby,
There is a lot of fabrication that goes into the coupe seat mod. It would be best if you emailed your contact info so that I can send diagrams/plans of what you will need to do. I think this mod is one of the best things you can do to enhance drivability and comfort. Another consideration: If your co-pilot is tall or may want to drive, consider doing the mod on both sides. No need to be uncomfortable as a passenger!

Here is the latest progress. The fuel cell is installed and the pump and sender is wired up. I'm still waiting for some parts from summit to finish the plumbing. I also want to change the straps on the bottom from 1 1/2" x 1/8" flat stock to some 1 1/2"W x 1/2"H channel for more strength. I also have the A/c unit mounted and think I have the fittings figured out so I can mount the bottom hose out in the engine compartment. The top hose will still be connected inside the fire wall, but I think I can access that fitting with the top of the dash off. I've also started on the two wire harnesses (RF chassis harness and the PCM harness). I have several circuits that I need to marry together (fuel pump, cooling fan, reverse lights ....). That is taking some time, but I am getting it done. I started on rough mounting the dash and center console, but got frustrated with the dash fit. I bought a blank dash face from Russ Thompson and it is a little warped so is giving me fits. When my Dad comes down we'll be able to figure it out. You two heads are better than one.

At One point I was getting very frustrated with some problems I was having and a bit over whelmed and I said to myself, "this is suppose to be easier the second time." it doesn't feel any easier. Maybe it is because I am doing more with this build this time?

My parents are coming down next week, so my Dad and I hope to get the engine installed, cooling system connected, and maybe a first start.

JC......Nice progress!!! I know when Rick was deep in the wiring and pumbing, there were many days when the build process was more frustrating than successful....Especially when we were waiting for parts, and there were six projects (fuel cell, brakes, dash wiring, accusump, etc.) all waiting for some little part to move to the next step. Thank heavens for Summit Racing, and their amazing warehouse and delivery system!!!

To some degree, I think the true non-donor build actually presents more of a challenge, because you have to source every nut, bolt, screw, spring, clip, fastener, etc.......This is when having a well-outfitted shop comes in handy, but even then, some things are just not on the shelf.......I'm lovin' watching your build though, and can't wait to see you at go kart stage!!! You're doing a great job, and you'll be behind the wheel soon!!!

The fuel cell is the ATL saver cell SA-122c with an offset filler plate. It is 22 gals and has a -6an filler, return and vent port. It also has a provision for a fuel level sender. I also bought the in tank fuel pump/surge tank they offer. Here is a link.

It was a lot cheaper than the Fuel safe cell they make for the FFR ($2500 vs $1600). You just have to make or have made the AL or steel container.

Got the dash warp figured out. While my dash is warped a little the dash mounting tube wasn't straight as well and in the opposite direction. We cut the center mount, straighten it and re-welded. Dash fits much better now.

Started on the radiator. I think someone welded my drain hole in the wrong place :( Another trip to the welder to have that moved. Might have him straighten the lower outlet as well.

I got my center console built. Looks like the mid shifter is a bit to forward now (the engine is about 1.5" forward from the "stock" location). I'll have to get a shift rod that bends back now.

Todays progress. Most the stuff today doesn't have a lot to show (a lot of wiring). We were finishing up loose ends for hopefully a first start tomorrow.

I got the dash laid out how I think i want it. Sitting in the car the steering wheel really blocks the areas to either side of the steering shaft, so it didn't seem like a good place for the big gauges. So I have oil press, and water temp right in front with the high beam and blinker lights above. Then the speedo is off to the right with the tach mounted in a pod on the dash top. Under the speedo is the blinker switch and high beams switch. Under the volts meter is the wiper switch then below that is the lights switch and the hazards. On the lower console is the key, fan, and ac cool switch. I haven't figured if I want the fire handle on the console or the trans tunnel. To the left of the shifter (not shown) will be the brake bias knob. I know it isn't traditional. But I am thinking function over form for the track.

My dad and I got a lot done for only 4 days of work. Next break it will be on to the rear brakes and finishing up the loose ends of the wiring harness and trying to get the rest of the aluminum panels in with all the access plates I want to put in.

Since I hadn't started any of the body work before this, I thought it would be interesting to see how many hours it took us since we would be doing it all in one run. Over eight days it took my Dad and I 73 hours to do all the body work, fitting of the panels and painting it. We did end up cutting down the passenger side of the hood and re-fiberglassing it together to make it fit the body cowl. I probably could of spent another two days chasing down a hand full of minor body finishing details in areas that you won't see, but for a dedicated track car that will see a bunch of scrapes and dings the first time on the track it is good enough for me. We used about 1/2 gallon of rage, most of a gallon of featherfill, 1/2 gallon sealer (3/4 gallon sprayable), 1 gallon of base (1 1/2 sprayable), about 3/4 gallon of clear (just over a gallon sprayable). The paint has some dust in it. Just the nature of a home made paint booth, and I got two runs in the clear in places you won't see (bottom of a door, and the panel behind the passenger seat). I'm not going to wet sand it. It has a OEM looking orange peel look to it which I am happy with, and again it is going to be a track car.

Congratulations!!! Love the color!

As an observation, I'm thinking the body to cowl fitment on the passenger side is an issue with the mold.....My car, Tom's and now yours all needed the same re-work of the fiberglass to match up to the cowl......Not sure if others had the same issue, but it's likely not just coincidence.

You're a great inspiration. I'm shooting for a March debut at Infineon. The biggest challenge seems to be working out the infinite number of small details that consume hours of time to resolve...small leaks, wiring of accessory items, panel fitment, exhaust, etc. You worked it all out! You're my hero!

I'm sure your body will come out looking better than mine with a pro doing the work. Like i said I could have spent another couple days chasing down small details. I also didn't grind seams, and that adds a lot of work and time. But compared to the black body roadster (MK 3.1) that we painted this new red body mold is tons better. The only seams that were even sorta off were the seams on the roof, but that only took one layer of rage to fix. The passenger side hood fender was high as well and we cut out a slice and fiberglassed it back together.

I can't wait to see your car painted.

Yeah I'm spending a lot of time now grinding and filling seams. Paint booth arrives this week! Instead of spending money on a paint job I decide to spend it on a booth...the gift that keeps on giving! Hopefully will be ready for primer in a few weeks if my back holds out. Shooting for March 15 track date! Still have custom side pipes, dyno tuning, first tech inspection to get done. It's a pretty daunting list.

Got a few things done in the last couple of days. I got the wipers working. I decided to do things a bit different than using the crappy Lucas wipers that FFR sells. Using a RX-7 wiper motor and modified Lucas wiper boxes, I made a system that uses solid rods instead of a cable. See the video.

I also got the dash finally mounted, and got the tail lights mounted and working. I also got the white vinyl but on the back. I’m not sure I like the numbers. I think they need to be a bit bigger.

We got the engine back from our engine builder after he fixed it. My Dad drove it down to TX since it was going to take to long to ship it, plus he could help me install it. We got it put back in and still had time to do a bunch of other things to get us closer to being ready for the one lap race. We built the front air dam, the radiator exhaust spoiler, installed the windows and quarter window scoops (cracked one), did the cockpit insulation, installed the carpet, fabricated the rear seat mounts, bled the brakes and started on the tow hitch.

Then today my Dad was able to get it to the dyno to get the engine tuned. 357 RWHP!!! That is about 415hp at the crank. That should make the us really go with only a 2500 lb car.

Woooo Hoooo! Now to get it corner weighted and aligned and on the track.

I bought the mufflers and tips from FFR and had my exhaust pipe guy weld them together and make the connections to the headers. I still need to get some pictures of it and post them for you guys.

My idea for a trailer hitch. 3"x 3/16" channel for the down pieces and the cross piece bolted to the rear tank strap mounts. Then with 1.5" x 3/16" angle between the two. I figure the back and forth load will be taken by the angle welded to the channel down pieces and the tongue weight will be taken by the tank straps which are 2.5" x 1/8" flat bar welded to the trunk square tube. I plan on keeping the tongue weights very low (like less than 50 lbs).

That is pretty funny that you have plans for the same spoiler. The guy that tuned the car didn't like the crossover there. He thought it probably hurt the power by 10-15hp. I did it mostly to give it a different sound.

Thanks for posting the great pics! Great minds for sure! After having lived with the hood struts on my coupes (and the reality that in any kind of a wind, the hood falls), I believe a C-4 Corvette hood strut would be a much better solution as well. :)

That is a cool idea! That is a real practical mod that will help with the aero that doesn't take away from the classic look. If I every have to re-paint I'll do that.
