View Full Version : Steve's 35 Truck Build

I have chosen today to begin my build thread. For no other reason than today, the engine is scheduled to arrive and I am tired of looking out the window or checking my phone for delivery updates.

My approach is slightly different, I have ordered the 427W Engine from Prestige Motorsports, AOD transmission from Monster Transmissions and various other parts and wheels/tires; all before the build date for my 35 truck. The idea is that when the truck arrives, the sub assemblies will be ready to go.

The kit was ordered with Wilwood brakes, Moser rear end, A/C and electric power steering. My plan? Thank you for asking. Trans and engine will be mated before the kit arrives. After inventory, the front suspension will go to powder coating to match the Charcoal 18x10 wheels. The rear end will be assembled, then the steering and front suspension, followed by the engine and so on.

At this moment, I am researching accessory drives while I wait for the truck.

Here are the Wheels and Tires. American Muscle Had a great deal on the wheels 18x10 for $110 each. The rubber is NITTO NT555 G2 Summer Ultra High Performance Tire (275/40R18)
All four corners are the same, (tire rotation)

So this is the overall design:
I admit, I found the picture online and did a little photoshop work to it. But, it had the options as I have ordered: Hood, no fenders, etc
I spent 27 years in the Army so the natural inclination is a nod towards that. The color will be a matt olive drab green by "Custom Shop" HotRod Flatz.
What is FUBAR? That's the name of my build. Those who know...know. For everyone else, including the DOT It's "Ford Upgraded Beyond All Recognition"

Well, the 427 arrived in great shape. Prestige Motorsports sent pictures throughout the build process. "See the first post"

I also got an update from Monster Transmission today. My AOD core is being torn down today and inspected.
From Monster Transmissions:
Great News Steven , your transmission is on a technician's bench and is being torn down, prepped for the wash & case cleansing process.

During these steps your transmission will be undergoing additional Quality Control inspections . We tear our cores down to the bare case, inspecting every part and discarding anything that doesn't meet or exceed our standards.

Next is the Paint Department. Our transmissions are second to none and worth the wait. We appreciate your patience and will text you once it moves to the next stage.

These guys send a text almost every day.

The Torque converter will not rotate in the pilot hole of the crank, just a few thousandths tight, Is this just a matter of getting the paint off and putting a little emery cloth on the snout and crank?
Or is this something I should send the converter back? It goes in, but it doesn't slide easily. I did put a film of assembly lube on it, but that didn't help.
195049

It's a Thor 2300-2600, so not cheap

Guardm16
01-28-2024, 12:12 PM
well I went ahead and removed the paint with a scotchbright pad and that helped a little, I then used some emery cloth on the inside of the crank pilot hole. The converter slipped in with the threads of the converter bolts causing a little friction in the flexplate holes. they are all right at the outer edge of the holes in the flexplate, but they slipped in on the test fit and just hung up a little when I was pulling it off. I put the TC on the transmission, rotated the TC until the mounting face of each TC bolt was 1 inch past the front of the bell housing. The transmission then mated right up to the block with a little wiggling.

The TC pulled up easy into the Flexplate as I torqued the four nuts. I think I am in business.

I made the rolling cart from two Harbor Freight dollies and some of the 2x4s from the engine crate.

I also did a mock-up of the intake, just to get an idea of the overall scale. I will use a Holley Sniper 2 for fuel delivery, but for now, I used an old carburetor to mount the Spectre Performance Polished Plenum with 4" Dual Inlet.
A couple of 4 inch aluminum 45* elbows and will be capped off with a couple of K&N cone filters

Inventory is about 75% done. So far only small items missing like: 6, 1/4 x 1 inch black button head, etc. with the exception of the body aluminum. The packing list says the bottom cab floor was packed in the cab, but it's not there. I will be going through the aluminum box of parts tonight, not sure those can fit in a box.

In the mean time, I had a few friends over and we could not help but go ahead and hang the Moser rear end.
197047
I built some legs from 2x4 material left over from the Engine Crate. The legs support the tail of the truck while we hung the rear end. It allowed us to put the transmission jack under the Moser, start bolting things up and not worry about the front of the truck lifting. Side benefit: the truck bed makes a great assembly table for smaller parts like shocks. The friends and I all stood around the table with parts, tools and drinks "spot checking" each others work. Great time and fellowship.

197048
197049
Yes, I know the tire is on the wrong side, just checking the backspace. I may need to add in little spacer, it's close to the top bed mount.

197050
Mocked up the rear brakes. It looks good, the wheel studs are tight when installing the rotor.

It is nice to have a day dedicated to the project. I was able to button up a few things and start on a few others.

The brake system is complete although I ordered a double flare tool to shorten some of the tubing to make it more visually pleasing.
the exhaust system needs about 25%. I am placing an "H" pipe just behind the transmission mount and putting the mufflers a little farther back. (thanks to the Extended Cab for that) I am working on figuring out a side exhaust behind the doors, Pictures to follow. I also noticed the down pipe on the passenger side was interfering with the starter mount in the bellhousing. I was able to finally get things into place after some cussing.
the power steering is almost done. I still have to cut the smallest shaft to fit between the steering motor and the rack. I ordered a 90 degree oil filter adapter, there was a small clearance issue wit the full size oil filter and the power steering motor.
The intake is set, although I may have to find a way to lower it about 1 inch; depends on the cab and grill alignment. I may have to check out a high clearance hood or an intake bubble of some type. I want to include the hood without the side covers.
The wiring harness is next (lots of sleepless nights thinking about accessories)

I have the same issue with the passenger side downpipe on my build ('33 HR, 302/AOD). How did you resolve it? It seems no matter how much I move things around, the only way to get stuff in the correct location/orientation is going to require bashing-in the downpipe to get it closer to the trans.

Again I have the same issue with the oil filter hitting the PS Motor. I think to resolve it I'm going to "adjust" the engine mounts with a die grinder to slot the holes, and put spacers between the mounts and the block. This will move the engine up and forward to gain me clearance from the PS Motor and get my driveshaft angle correct.

On the downpipe, I used MAP gas to heat the pipe and then used a 1.5 inch Impact socket as a "die" and drove it into the pipe. I used a 6" extension to keep my hands out of the way. It only took a few good hits on the socket. I only needed about 1/4 inch or so of a linear dimple. I looked at the Driver's side headers from BBK, there is a square indentation on one of the pipes, I assume that is for steering shaft clearance on some models. Anyway, the dimple I did is not a large as that one, so I figured; good for the Goose"

200648

I ordered on of the 90 degree oil filter adapters to clear the power steering motor, Still would like to hear feedback from others on that before I put it on $15K engine.

200649

I also don't have as much room from the crank pully to the steering rack, I don't think I could move the engine forward much. I have CVF Racing serpentine belts and it is 8 ribs wide, therefore further forward on the chassis.

There was an episode of Engine Masters where they beat the crap out of multiple header primary tubes and saw zero reduction in power. I think because you're not really reducing the cross-section area - only deforming it's shape - that the flow volume/velocity is unaffected. I have no qualms about doing it, other than I don't want it to look bad.

You should have no concerns about running that filter adapter - they've been used for years in performance applications. LMR and Summit have pretty good prices on them. I do like the design of the old cast style from Ford Motorsport (I guess they call it Ford Performance or Ford Racing now) like THIS (https://www.summitracing.com/parts/fms-m-6880-a50) instead of the new billet one, but it's not available anymore. I do like to Summit one, only because it's black (https://www.summitracing.com/parts/sum-120114). Either one should be fine - just make sure it's clean inside with no burrs from threading and it should pose no risk to your new motor.

Ah, yeah, those accessory drives look nice, but are quite large and bulky IMO. I'm using an Explorer timing cover, water pump, and crank pully/balancer - it is all very short and compact. I designed/machined by own alternator mount and combination idler mount / coil mount. The coil you see in my picture is a Hyperspark coil, I just removed the bracket and mounted it to my bracket.

While the down pipe was in place and touching the edge of the starter blister on the bell housing, I used a sharpie to mark a line showing the contact patch. I was able to align my big socket with the mark to produce the desired dimple. I had a stack of leather welding gloves under the down pipe while it was on the shop floor for the beating. lol. Surprisingly, when the MAP Gas was applied, the sharpie line never really burned off completely, it turned a light gray color but remained visible. The downpipe did go through the color change as it heated: Blue, Yellow etc. But, returned to the nice ceramic "chrome" look once it cooled. The dimple lined up well and is not visible at all.

Radiator issues. It looks to me that the "Choice" of ride height makes a difference on the grill as well. I never considered this when selecting the "Higher" height. I needed the ground clearance as my subdivision has several large speed bumps. Using the lower holes on the frame to raise ride, also means the radiator mount uses the lower mounting point on the chassis and thus the entire grill is lower relative to the engine bay and cab of the truck. (If any of that makes sense)

201518

Because the radiator is lower on the chassis, the lower radiator hose appears to point directly at the lower suspension cross plate that ties the two front lower A arms tot he frame. Not sure how to solve this one without cutting the plate in the middle.

201552

Guardm16

So Lew suggested using the upper hole for the radiator mount and the lower for the suspension. Is this the answer everyone has used? Thanks again Lew.

I checked both. LOL Ace had complete ball ends and the threaded link, but they were not separable and could not attach to the cable. Napa looked at me and asked what carburetor it came from, I said that doesn't matter, it's the cable link I need, it can bolt onto any carburetor. Then the guy disappeared to the back for about 10 minutes, reemerged with nothing more than a shake of his head, handed me my part and disappeared again.

Things are progressing slowly:
The parking brake is installed, I had to fabricate a link for that. The exhaust "H" pipe took up some of the space needed for the supplied connection.
Bed is going on. I added a piece of 1.5x1.5 aluminum angle to the "Cab to bed" area, makes a much better fit.
The AOD is completely hooked up with B&M shifter and the Lokar TV cable is installed. I hope this weekend to be able to adjust the line pressure and go GO-KARTING!!!!!

So here is the link I made for the e-brake. I put in an "H" pipe crossover on the exhaust so I had to create a way to not burn up the cables. The H pipe takes up the same real estate as the cable mount. So I moved it aft and added a length of 3/8 stainless steel all -thread and stainless steel tube as a guide. Connected to eash end of the all-thread are ball links for flexibility. The system works very well.

Go-Kart complete. The first drive went well. I spent two days tinkering to get the transmission line pressure correct and the radiator fan hooked up and set to come on at a good temp. My wife added a little music to celebrate. Another milestone met.

Started working on the body (Bed First) The plan is to button up the rear end then start on the doors and hood.

I added two vents to the rear of the Stainless bed, these are to help clear air from the transmission cooler that sits in front of the fuel tank. Also gives access to the fuel tank sending unit and the in tank fuel pump.
I also added an aluminum hatch over the battery for easy access there.
After those were cut, I used carbon fiber (look) vinyl wrap on the bed and created four bed strips out of 1 1/2 inch wide aluminum flat bar. These will keep the beer cooler from scratching the wrap.

I put down 1/8 thick by 1 inch wide rubber window seal (sticky on one side) on the bed frame from front to back on every square tube behind the cab. This was done to limit the rattle of the bed. I also used nut-zerts in the frame to secure the stainless steel bed to the frame.
204471
204472
204473

The bed sides have been fit, and then removed for body work. If you look closely at the side to front bed joint, you will see a piece of 1 inch angle aluminum used to square and secure the sides and front bed.
204474

The side exhaust has also been roughed in. These will have a stainless ring on the body (the stainless sheet metal cut from the bed openings will be used) These are just behind the cab doors and pass through the 1x1 inch top and bottom chassis rails. When adjusted and complete, they will not stick out quite so far. Not flush, but maybe a 1/4 to 1/2 reveal.

More progress:
Doors are being fitted
Hood has be extended - I cut the radiator surround and then bolted and bonded the section to the front of the hood. I really like the look of the hood on the Speedstar and 33 Hotrod. I have also cut a section of the lower surround up to just below the Upper control arms. I have always loved the look of the inboard suspension, and don't want to hide it
205331
205332
205333
205334

I will grind down the heads of the bolts attaching the surround, then use fiberglass filler to smooth the lines. I will add a thin flat of aluminum to the underside of the seam and fiberglass that in place, just to be 100% sure.

The doors are on and latched. I rough trimmed areas needed after I set the hinges to get them to close and latch. Then used tape around the edges and a $3.00 child's school compass to scribe the gap all the way around. the drivers rood is fully trimmed, the passenger door still needs the "gap" treatment.

Yes, I am. I am retired Army. The Name of the Truck is FUBAR. Few people know the real story. (totally made up) FUBAR is the vehicle that Kilroy used to get deep into occupied Europe. Kilroy was famous for leaving his "mark" all around Europe ahead of the advancing Allies. This mark was comforting to the invasion troops as well as striking fear into the German's who never could catch up to Kilroy. I am using Dodge F-8 green

I am not running engine side covers or fenders and I like the lean in the Hot Rod grill. I am sure that FFR just makes a happy medium fit for all the combinations. I cut the grill cowl and made my hood more like the Hot Rod or Speed star. With the lean in the grill, I had plenty of hood and had to create gaps on both the front and the back.

207180
207181
207182
207183

I used 1/4 counter sunk bolts to attach the cowl to the hood, added some aluminum strips underneath for strength and fiberglassed everything in. Long strand fiberglass filler for the gap and plenty of sanding.

I still have to add little triangle pieces to the front corners of the hood, but all in all I like the results,

So I am not sure if this is even a problem, but a concern of mine is the lower radiator hose hanging under the chassis at the lower A-arm mounts. While it it higher than the tip of the grill, It just looks like road debris could take out the lower hose.
This is my solution.

207551
First out of cardboard. I love my CAD system "Cardboard Aided Design"

207552
Then aluminum. I am still shaping, mostly over my knee and a little on the bench vise (sorry, no sheet metal brake in my shop"
I will attach with bolts and Nut-zerts so that I can remove it quickly.

I used 1/16th aluminum (had it on hand) but could have used thinner. The curve of the cover makes it very strong.
Still have more shaping to do to reach the final form and function, but happy so far.

I am almost 100% in bodywork mode now. Hood, and doors are smoothed to 180 grit with minimal filler. I will get up to 300 on everything before I take it in for paint.

I am working on a more updated rear section: NASCAR Truck style wing, defuser, tail lights etc. So I have never been excited about the tailgate latch and strap. I would like to have the ability to lower the tailgate and I have cut out the Roll pan to gain access to the top of the gas tank. I decided to try these pushbutton latches mounted on the tailgate.

So Lew suggested using the upper hole for the radiator mount and the lower for the suspension. Is this the answer everyone has used? Thanks again Lew.

I used the lower hole for the suspension and the upper for the rad bracket. I then drilled and tapped a 1/4" hole in the frame and install a 1/4" bolt to lign up with the hole in the bracket in to maintain the bracket in its correct location. Works just fine

Two new updates.

1) I did a color test of the Chrysler F-8 Green. This was factory color in a spray can with 2k clear, also a spray can, there is some orange peel but I didn't cut it or anything.
210632210633
This is the back side of the truck bed front panel. I am not going to paint this myself, I just wanted to see the color on a panel.

2) I drew up and cut the dash for the A/C controls. I will have a GPS screen below the dash in the center area, so that was unavailable. I also did not want anything hanging down into either of the foot box areas. So this was the selected location.
210634
210635
210636
I added fiberglass filler to the back side of the dash, just to ensure there was enough materiel there because I was cutting into the lip of the detail (bead roll) of the dash, then I simply fit the control panel.

Slow progress these last few months. For some reason, the wife thinks now would be a good time to look for a new home, fix-up and sell this one. So I cut her a deal. As long as the new house has at least a three car garage or at best a separate shop then yes. She agreed and actually said. "a garage/shop with a separate bathroom" (not sure what I may have done to trigger that response). But, several small projects around the house later, it is on the market...and there are several houses in the area that meet the criteria and a few with lifts included. So, whish us luck and I will report back on the other side. Oh the possibilities.

Good news, we made an offer on a place with a large three car garage. One stall is separated and 30 feet long. That gives me room for a workbench and tool chests. The other two car garage also has additional storage on the side for yard equipment so that wont encroach into my shop. Now, let's hope they accept the offer and we can get this party started.

Went to the painter on Monday. He had shot the sealer onto the inside of the doors and stopped. He wanted me to talk to him about the hinge cut area. I had put in some panel adhesive to fill small gaps behind the hinges...much like bedding a riffle receiver. The bottom line is I didn't sand that smooth (on purpose) he was just concerned before he proceeded. So yesterday he continued with the sealer. The painting continues.

On a side note: I'm not sure if it was needed, but the first time I started to fit the doors, I could see some small gaps and could see the fiberglass flexing as I torqued down the hinge. This was I bedded the hinges.

OK, so the matte green "wrap" materiel didn't work out as planed. 3M 2080 vinyl wrap, I am told, is the only wrap that will stand by it's 5 year guarantee here in Arizona. I made my pattern cut out the materiel and laid it down. It is a good quality wrap, but, probably not the best materiel for the application. without even adding any heat, as I worked my way down the hood the wrap began to stretch (well that's what it is designed to do) not much mind you but just a little off to the passenger side, (my left hand while squeegee in the right) the result was about a 1/4 inch deviation in the passenger side edge. In all not that much but something I knew would eat at me. I am not confident enough to put a blade to the vinyl after it's on the paint, so, off it came.

The second plan was to have a local custom paint artist lay down the olive drab and also paint the star on the hood. Her work is incredible, but the color of matte olive green she has looked too much like Lime Green next to the color of the truck. So plan three. I will lay out the paint and give it a go.

I laid down pin strip tape to set my edge, masked off the car and went to town. The first coat went on great, with the second even better. I noticed a slight color shift spot where I was a bit thin, so I re-loaded up the gun and prepared for a light third coat. Well, I guess I didn't get he cup tight and got some beautiful spatter all over the new paint.
needless to say there were a few choice words and a beer to help cool me down. Another full day of re-sanding and starting over. But this time all went well. After the color, a few very light coats of a matte clear. I ordered a new vinyl Star for the center of the hood, I'll post more pictures when she's all done.

217683

I wasn't sure of my ability to lay out the curved edges I had on the wrap, so I just carried the line to the front and rear edge of the hood. Still, for a plan #3, I like the results.

Took about 30 minutes for the inspection and another 30 min to get it registered. No hiccups other than the Vehicle Date. The MVD of AZ said because the Certificate Of Origin says "manufactured in 2024" It must be registered as a 2024 FFR 1/4 ton Truck. Not looking forward to the insurance company discussion. Well, we moved into our new home last weekend and I am busy setting up my new shop. This house has a third and separate garage bay for my truck with an attached15x30 shop room to keep tools and parts away from the cars in the garage. That is the good news. The bad news. I had my wife drive me to our storage unit, where I have kept my 35 truck safe during the move. When I jumped it to fire it up and drive it to it's new home, the starter just spins. Nothing I could do to get the solenoid to kick in. So, I ordered a new starter from Jegs and will have to swap it out in the storage unit. Nothing is ever easy!

Wow what a fun experience and educational too. If you follow my thread you will know that I had the guys at Prestige Motorsports build my engine. It is a SBF 427.

Yesterday, I had Chance, from Prestige MS. remote into my computer and do a tune for my truck. I know what you are thinking, "Not a dyno tune?" Since PMS already did a dyno run on the motor we know what it will do and I am not going to be hitting the 1/4 mile or autocross track.....very often. I just needed it tuned well enough to drive on the weekends and be dependable to take on road trips.

The first thing Chance noticed was some odd numbers in the A/F tables so we talked about where the O2 sensor was located and exhaust layout etc. Then chance asked what the altitude is where I live. Well, I am at 6000 feet in Northern AZ. he immediately went to work fine tuning the A/F target, as well as the A/F table, fuel enrichments and ignition timing. He was able have me check several things like static timing, total timing and ensuring the secondaries were closing completely. We adjusted the IAC and TPS. I cant tell you all how much I learned about base tuning. I am not sure why I never considered elevation before, I guess I assumed the Sniper 2 would handle that.

All in all about an hours later the truck was ready to test drive. I took it out, went up to about 7000' and back down, ran hard in all gears and did about an 1/8 mile at WOT. When I got back, I reconnected with Chance and he was able to download the learn table and smooth that out for optimum performance. Chance also did something I hadn't thought of. He set the Idle to go to 1500rpm at about 220 degrees of coolant temp. The thinking is that if you pull up to a light and the RPM does not come down to an idle, you will scan your gauges. The added RPM will also run the water pump faster. I thought that was a nice added bonus.

Bottom Line, it was a fun educational experience and the truck is running great.
