View Full Version : Starting the build of FFR5140

Today I started working on FFR#5140 This is the kit that was for sale in TX. I am planning on using a donor for this build to keep the cost down. I hope to do this car complete for less that $15,000.00
My Donor is a 20,000 miles 1994 Mustang Cobra that was crushed by a tree in Hurricane Irene. I paid $4000.00 for the car and have sold almost $3000.00 in uneeded parts so far.
I plan to use the Donor engine, suspension, gas tank, Pedal box, brakes and many other parts. Possibly the wheels too, to save money. I also picked up a used Tremec 3550 for just $400.00. I hope to sell the Mustang trasnmission to recoup some of that.
Here is a picture of the kit as it sits in my garage. Untouched since it left FFR in 2005
As you can see from the pictures, the Frame will need to be powdercoated before I can do anything with it.

I am into the kit for a total of $6400.00 including shipping and new FFr lower control arms.
The kit came with body cutouts, Street Performer seats, 351 Headers( which I sold)
and dual powder coated roll bars. setup up for 4 link, and I think I will just keep it that way.

The donor Cobra brakes were powdercoated white. I started stripping them in preperation for Red. Lots of work removing the old coating. Here is a picture of the before and after

This is what the donor looked like before the teardown. Too bad, it was a nice car. Someone spent a lot of money on this thing.

I spent the day today stripping the white powder coating off the front calipers and recoating them in red. What a pain getting the old coating off.
They look really nice now. I am reusing the old pads as they are practically brand new. Will save a few buck too.

After the brakes I will start on the rear 8.8 axle assembly. It already has 3:73 gears, an Auburn diff 32 spline axles and a bearing supporting cover. I think I will just clean it up as best as I can and paint it with POR 15 black and be done with it.

Here is a shot of the engine after the supercharger, intake and drive system was removed. I am going to convert to a 87-93 timing cover and front dress. The engine only has 20,000 miles in it but the block was never painted, so its a little rusty I will clean it up and paint it without disassembling it.

Here is the before and after pictures of the rear end. I spent the day dissasembling it and then scraping, grinding and sanding all the rust off of it. I then coated it with a few coats of rust inhibitor which will need to dry overnight. It will then be coated with POR 15 black.

Great work, and what an amazing donor car! Great find, and what a terrific head-start, albeit with a little time in the weather from the looks of things. But you are making short work of the efforts of Mother Nature!

I looked at the same donor car. I made some offers but he would not budge. That was my final straw and I went with a full kit...LOL I am glad you got a deal on the donor and the kit. We are pretty close let me know if you need some help. I pick up my kit in March 2012. 351w 435 hp ordered from the Engine factory.

I got the engine pretty much ready to go in. I just need to order some pulleys and install them. I painted the block and then powder coated the lower intake, valve covers and the alternator. Looks pretty good compared to waht I started with

I didnt do an update this week because no real progress was made. The frame has been sent to the powder coater and I hope to get it back this week. In the mean time I assembled the shocks, assembled the headlights, installed weatherpack connectors on the head lights and tail lights. and reassembled the rear end. As soon as the frame is here I will be ready to go. Hope to have it complete by April.

As much as I hate to, yes going to stick with the 4 link I have everything I need and it will be cheaper then upgrading to the 3 link. Also this frame does not have a mount for the arm that attaches to the bannana bracket

I was hoping to get the frame back from the powder coater today, but that didnt work out. It will be done on Monday. So that gave me a little more time to do other stuff
I unpacked the front upper control arms to install the ball joints and here is what I found. They already started to corrode. They were well packed in plastic bags and bubble wrap. Still moisture must have gotten in.

I decided to take them apart and (you guessed it) powder coat them.

They look so much better. The powder coating should look good for years to come. The CAD plating that the vendor uses doesnt hold up very well.
I also cut and powder coated my donor fuel filler today and modified my street performer seats for a better fit in the chassis.

I found it on Ebay. It just happened to be the next town over from me. Try Craigslist as well. Tons of Mustangs on there.

Spent some more time on both my drivetrain and front suspension.

And here is the front suspension all bolted together. Nothing is tight in case I need to remove any parts to install them on the chassis. This will save me lots of time once the chassis arrives. I know everything fits together and works as it should.

George I have an Eastwood powdercoating gun, a home oven and thats it. Workds great. I use both sand and glass beads depending on the parts condition.

I was going to ask the same question George. Clearly he was doing too many parts too quickly to be outsourcing...

Does it cause any harm to the home oven, and how has your wife been with you using the family oven to "cook" your parts?
Your powder coating looks great! It makes everything look very finished, and professional. When you consider the before and after effect, you really nailed it with the excellent powder coating. As I mentioned earlier, you have one heck of a donor, and your efforts to make the parts look so nice should really make a big difference later!
Are you going with a manual steering rack, or electric power steering? Also, I like your heads, but I think chrome would look better and match the rest of that fine engine a little better. Just my opinion, feel free to ignore me!!
Love the build, and thanks for posting so much info! I have been following along with great interest, and am quite impressed! Best of luck as you continue!

When I say home oven, I mean a "home style oven". I picked one up many years ago on the side of the road.
I am using a manual rack but power brakes. I may consider power steering if I can find a deal on a electric power steering unit from a Hot Rod. I mounted one in a customers mark 2 and it works great.

You know, I actually thought of that possibility after I posted, and feel pretty stupid now!! While I suppose you could use the kitchen oven, it was pretty obvious after I considered the question. I know enough about your skill level and quality of your work than to ask a question like that. Sorry!
It's good to know that you like the electric power brakes. I am considering this in my future build as well, simply to avoid the small loss in HP, if nothing else.
I think there's a lot of folks using manual steering and seem quite happy, even the folks racing their roadsters. I think I will likely do similarly.

Got the frame back from the powder coaters today. $400.00 to sand blast it and $250 to powder coat it. Not too bad considering what it looked like.

I started by installing the F panels and the fire wall. Here is my firewall. I use this technique on most of my Roadster builds. First I copy the firewall out of a piece of aluminum that is the same thickness. Then I cover the first one with Dynamat. Then the second fire wall goes over that to form a sandwich. Makes for a stiff, quiet and cool firewall.

Spent part of the day today drilling and installing the complete passenger compartment. Also installed all the trunk aluminum except the floor. I will need that out to run wiring and set up the hidden trunk hinges.

Spent the morning running brake and fuel lines. The brake system is mostly done except for the remote resivour. I am looking for a Mercury villager part to handle that.
The fuel lines are all run and just need to be connected to the tank. I dont plan to install the tank just yet though. Will only get in the way of other stuff.

Today I mounted the body so I could take care of some items that required the body in place. Mostly the trunk hinges. Its much easier to set them up with the trunk floor out so thats what I did. The body will come back off so the rolling chassis can be finished up. Here are some pictures of how I did the Breese hidden hinges. I will let the pictures tell the story.

I also started the wiring this weekend. I am using a Painless 12 circuit harness for the body stuff and a Painless engine harness to handle the Engine. Here are some pictures of the wiring.

Once all the wiring is complete, it will be covered in wire loom and secured in place.
Here is the mounting of the Maxi fuse and my 2 junction boxes. 1 for 12 volt live and 1 for 12 volt keyed.

I found that the FFR supplied E-brake cables were too long not allowing the Brake to engage. So I made up these spacers to take up some of the slack. Works much better now.

Dang, I need a lathe too. I had the same problem years ago when I converted to discs. My fix was to cut the cables and shorten them using cable clamps. Works OK, the 5 times a year I use it but your spacer sleaves sure are nicer.

Had a very busy weekend. I got so much done on the car that I dont believe it myself.

I made my own mounts that are padded so that the computer does not vibrate.
The engine is completely wired and plumbed, and I made the first start. Every thing went perfectly. All lights, directionals, horn etc work great.

Amazing how neat you can make the EFI wiring when you start with an aftermarket harness. I used a Painless engine harness. It went together very well. The only thing I had to do is lengthen the O2 sensor wires. Here is a picture of the main harnes where is exits the interior. This is all the wiring. Looks real clean.

I used a FFR radiator withe a Breeze Fan shroud. An adjustable temp regulator handles the fan.

Mike what did you do after you cut out the 3/4 tube for the brake booster ? I tried to see in photos but couldn't.

I was away last weekend so not too much progress was made. How ever this weekend was a different story. I have the interior and dash completely done, body completely mounted, all splash panels installed and new wheels and tires mounted. Basically other than a dozen or so small things, its ready for the body shop. Not bad for about 6 weekends of work huh?
