While I'm waiting on a few items for my Coupe I was thinking about getting the materials together for future door cards. Haven't made these before and I am planning on covering them with the same leather as the dash. I was wondering what folks generally use to make the door cards prior to covering them.

I make them from 1/8" hardboard from the big box store (Home Depot, etc.).

If you want something more substantial, look into PVC foam sheets, they can be formed into lots of different shapes as well as just flat.

One of my projects is a 1929 SSK replica with a soft top and side curtains. Clearly not weather tight. All the interior panels were vinyl over "luan" which is a thin plywood, and it had not held up well.
I general contracted a construction job for a buddy to create a food product maufacturing facility and had to line the walls with "dairy board" for daily wash-down. It is 0.10 thick white plastic sheet. General contractors use smooth sides, Home Depot carries smooth on one side, pebble finish on the other side. DB is flexible but not bendable without heat.
I did all my interior panels over dairy board. Dairy board is way more structural than the luan and takes glue well but my trim shop could not stitch through it with their machine. I have used the DB in other fabrications where the strength of FRP was not required.

I use expanded PCV foam board. Bends pretty easy with a heat gun.
