Received my Watson's StreetWorks order today.

7"Round Replacement Hella Headlight Lens and Hot Rod IL-54 LED Courtesy Lights

The headlights were supposed to be just the lens without bulbs but these do have bulbs in them.

I was looking to buy 3M HSRF. That stuff is expensive! I googled it and found a sale for 1 gallon of material for $105.51. That is cheaper than normal quart size. The sale was by Explosive Powersports. Against my better judgement I placed the order and it was accepted. The next day I received an email form them saying that the material was on backorder and would not be available for a couple of weeks if I wanted to cancel the order. I am letting the order stand because I wont need it for a while yet. I hope it's not a bait and switch issue.

The Hella lenses just come with the halogen bulbs I think, but Watson Street works sells them as a kit with LED bulbs too.
Which way did you buy them?
I saw the Hella's with LED's somewhere quite a bit cheaper than Watson's gets for them, but don't recall where right off hand.

I bought the GTR Ultra 2 H4 bulbs. The order from Watson's was for the Hella Vision Plus conversion headlamp. They should have come without bulbs. The packing slip notes "without bulbs". Someone screwed up.

The HELLA 002395301 headlamps are intended to be halogen conversion parts and include the bulbs. I've purchased them several times, including for my Coupe, and they always came with the halogen bulbs. That's how they're packaged from Hella. Which of course you don't use because you're using the LED ones. I've bought them from Watson's but also on Amazon. Same either way. I suspect the note on the packlist meant less the LED bulbs because he normally sells them as a package.

Two 40 lb Solenoids (commonly called door poppers) arrived from Speedway Motors. I will be controlling these with the Digital Guard Dawg I purchased. Speedway also has a solenoid kit that includes the control module if using the standard keyed ignition.

THE NEXT CHAPTER

My official retirement date is April 30th but, with the vacation time I have left, yesterday was my last day at work!! Both exciting and scary. Time to put the finishing touches on my build space before the weekly paycheck stops.

The FKB rear IRS rod ends arrived today from Summit. This isn't a common upgrade but I had seen where some had issues so why not....

Also received the Allstar power steering tank bracket for the fuel vent canister, also from summit. Have all the parts for that now.

It was such a nice day today I opened the garage door and spent some time in the fresh air. Assembled all of the parts for the fuel vent canister. The body is from Lowes consisting of a 2" coupling. 2 end caps with holes threaded for 3/4" hose barbs. The nylon hose barbs were from McMaster-Carr. Part #5228K29 I had scotchbrite pads under the sink and the activated charcoal was from Walmart. I went to Harbor Freight today and picked up a package of misc. hose clamps.

I cut the scotchbrite pads to fit inside the end caps to keep the charcoal in place and screwed the hose barbs in place.

Inserted one end cap into the coupling and poured in the charcoal. Pushed the other end cap into the coupling and clamped the whole unit to the power steering tank bracket. The fit of the end caps is tight. I did not glue anything together. Allows for replacement of the charcoal if needed.

As I stated above I went to Harbor Freight today. (I have to stop doing that :p) I picked up a Pittsburgh 2.5 CFM Vacuum Pump that I will need to install the A/C system.

Yes I did. My official retirement date is April 30th at which point my income will be cut. Until then I want to finish buying anything else I may need/want before the money runs out. There is a method to my madness. After May 1st it's a whole new ball game.

Namrups - loving the pics of all the great things coming in...now I have questions!

- Are you doing your own AC install or did you get the FFR kit? Just wondering about the Vintage Air SuperFlow Horizontal A/C condenser....I'm going with the FFR kit
- Can you post some pics of the BOIG pipes once they are polished...looks like you tried but don't see the pics coming through. I have a set here for mine as well, was going to wet sand them to get some polish going, but would like to see how yours turned out and perhaps save some effort.
- Now I need to research the FKB rear IRS rod ends and why I should do them on mine!
- I really like the door popper idea with keyfob...
- What are you going to be using for your rivets and rivnuts? Just the rivets from the kit? Haven't had time to research much on this but I suspect there are higher quality rivets out there for certain areas, time to start stocking up.
- When you scheduled for your kit?

And last but not least - CONGRATS on retirement man! You are starting off with one heck of a way to enjoy it.

Hi Hank. Great questions.

For the A/C I'm going with the FF supplied unit. Based on Paul's (EdwardB) great build there might be a fit issue with the supplied condenser from FF. He built his a while ago so this may have been addressed already but given my limited time left on this world I didn't want to delay so I went with the same unit he went with for a better fit.

The Boig pipes from the supplier were a dull raw aluminum with scuff marks and scratches from the bending process. After using the scotchbrite pad and a coating of SharkHide they looked a lot better. Not perfect but ok in my book.

As far as the rod ends, check out "Cobra Daytona Build" on utube. This is a great series of a Daytona build in video. (I have also seen his posts on this forum at times) He had an issue with the rear rod ends and this is his solution. I will admit that this is the only case that I have seen documented and it might not be an issue but I followed his lead.

Most owners of the coupe just stick there hand thru the window to open the doors. I saw the popper idea somewhere that I don't remember. The idea stuck in the back of my mind. Then when I decided to use the Digital Guard Dawg push button ignition (Thanks again to Paul!) I noticed that I could upgrade that system to accommodate the two extra circuits for each popper. Sold!

I am going to use the kit supplied rivets. If I feel I need stronger/bigger rivets in a special location I will order thru McMaster-Carr. Any rivnuts will also be from MC. Using both silicone and supplied rivets for attachment will be more than strong enough. The need for stronger rivets (SS for example) is just a waste of money IMO.

My kit is scheduled for late June early July.

I have been officially retired for 1 week now and I have to say it feels weird. I am not used to not having any structure to my day. It will take some getting used to. I do love the idea of doing what I want when I want! The only person I need to account to is myself.

Good News/Bad News

Those of you following my thread know that my plan was to retire at the end of April and to use my retirement bonus to make my final payment to FFR for the coupe and to Forte for the engine/transmission having delivery of both in late June/early July.

Good News

I did retire on April 30th and I have received my retirement bonus. I took a ride down to FFR today and spent some time with Mike. He gave me a tour of the facility and I gave him my final payment. I got the opportunity to spend some time with Dave Smith also. We had a very good conversation and I really appreciate him taking some time out of his day to talk with me. Looking at a final build date of June 11th. With luck I will see my baby sitting there, waiting for Stewart, at the open house! How exciting is that.

Bad News

I also stopped at Mike Forte's and gave him additional funds towards my engine/transmission I have on order with him. My initial plan was to be able to pay him in full at this same time and get delivery around the same time as the coupe. Given the state of the world today with $6.00 gas, heat and light bill that has doubled, the high cost of groceries, and most important the out of pocket cost of my cancer meds going from $120.00 per year to $15,000.00 a year I am unable to swing the full final payment to Mike at this time. We had a good conversation and I am going to try to continue to send him money when I can and he is seeing what he can do to keep me from going to the back of the line again. It is very disappointing for me due to my unknown life span and the wish to complete the build in a timely manor but it is what it is and I will deal with it. Hell, I've got a Mega Millions and a Powerball ticket here ..... you never know!

All in all a great day. Got to meet more people at FFR and am looking forward to the open house in June. Hope to meet many of the forum members then!

There are much less expensive options available, and will provide plenty of power to make for a very thrilling ride.
Also, not sure what you are looking at for the IRS, but you can buy complete good used axle assemblies for sometimes less than a grand, getting all the parts needed that FFR doesn't supply in the standard kit, center section, hubs and brake assemblies.

There are LOTS of ways to cut your costs.

You are 100% right. But as this is a one and done for me I want what I want. I was not willing to go with donor parts. I plan to hand this down to my daughter and I want it to be all new. Did I need to do all of the upgrades that I have purchased ... No. Am I taking a chance that I won't get it finished ... Yes I am. Don't misunderstand my post. I am not complaining about the new roadblocks I now have to deal with. Just disappointed in how plans have changed. If I had had a crystal ball back in November when I made the decision to purchase I may have done things differently. Maybe, maybe not. Water over the bridge now.

Contacted Stewart for a quote. I'm 215 miles from Factory Five. They quoted me $1500.00. Is that in line with what others have been quoted?

Stewart is great at what they do but you need to understand that a large percentage of what they charge for is space on that big truck. That initial charge is the same whether they're taking it 215 miles or 2000. Once you purchase that spot on the big truck then mileage starts getting added on. I've had Stewart deliver every new kit that I've built (I'm over 1,000 miles from FFR) but if I was in your shoes with just over a 400 mile round trip I'd rent a U-Haul trailer and truck and go pick it up.

Here's some food for thought:

My local rate for a U-Haul pickup + 12' open trailer for 24 hours is $224 + .59/per mile. Lets shoot high and say 500 miles and 10MPG @ $5.00/gallon.

$295 mileage
$250 fuel

Yes, you will have to pay sales tax if you pick it up in person but you will get that credited back toward whatever your NY sales tax bill will be when you go to register your completed car.

It boils down to spending the money now or later when it comes to the tax. My decision is weather I want to pay $1500 to get it delivered and worry about the taxes later or to save about 1/2 the delivery charges by making arrangements to pick it up myself and paying the sales tax upfront. Trying to limit out of pocket spending, due to existing circumstances that have presented themselves since I retired, I am leaning towards Stewart.

If you go the u-haul route, you should be able to save a lot more than half, but you'd have to unload it yourself.
I don't know what kind of other wheels you have, but if you have something available that could haul a trailer, then you could save even more.

Delivery Day

The long awaited delivery day is finally here! My brother flew up from Florida to help. He's as excited as I am. Stewarts driver, Mark, figured arrival between 10:00am and noon. Rain was threatening. The garage was ready. Dan and Alan stopped by to give a hand. Thankfully the rain held off.

I've got 35 items on my POL list. Main items were the box of aluminum panels, left and right cv axles, headers, front spindles, and power steering rack. The rest were items I can work around for now. One item that was not there was the differential. It was not listed on any inventory sheet nor was it listed on the POL list. I thought that was a FF supplied part and was not drop shipped from anywhere so to not see it listed was odd to me. I will have to contact FF to see what's up.

Overall a great day filled with a lot of excitement.

My neighbor brought their 6 year old son over. She told me that he loves cars and was so excited when he saw the Stewart truck. He had been asking her to come see the car since. Told them both he is welcome at any time as long as he minds his parents and does good in school. Based on his excitement I believe we are looking at a straight "A" student. Looks like I have a new build partner.

Congrats! I'm just catching up after being away for the London Show. For some reason I'm not seeing your photos????

Regarding your body; an all new mold went into use a couple of months ago. Dave sent me pics after they popped the first body out of it and then when I was at the Open House I was able to check out several "in the flesh" (one might have been yours!) and the clumsy area in the rear quarters and around the rear portion of the windows is greatly improved, both in shape and with what it allows during the layup.

Congrats! I'm just catching up after being away for the London Show. For some reason I'm not seeing your photos????

Regarding your body; an all new mold went into use a couple of months ago. Dave sent me pics after they popped the first body out of it and then when I was at the Open House I was able to check out several "in the flesh" (one might have been yours!) and the clumsy area in the rear quarters and around the rear portion of the windows is greatly improved, both in shape and with what it allows during the layup.

Don't know what's up Scott???? Not showing up on either the iPhone or PC, both running Chrome. Photos show up in other topics and even in this thread up until those posted of the delivery and after.

Ok. For those in the know..... If I am saving my build pictures into a "private" gallery and then trying to post them in my thread will they be seen or will they be blocked because the gallery is private? That is the only thing I can think of that is blocking anyone from seeing these pics.

Don't have my steering rack so I started work on the lower control arms. I am in the process of painting them. Will update with a pic when done. I also put grooves in the faces of the bushings to aid in allowing the grease to coat better.

The next step in the book is the front shocks. I upgraded to the Koni silver double adjustable shocks. I found the shocks and the 500 lb springs. The build manual shows how to build and install the standard red Koni shocks and I used that as a guide for the silver ones. Basically the same. Those lock rings gave me some fits.

No, I'd wait for the front suspension to be fully assembled before mounting the sway bar. It's an easy add with everything else in place, although you may want to dig out those longer lower coilover bolts and use them for the initial assembly.

Not unusual for the manual to not list the specific hardware sizes. That's where the inventory lists become very useful.

Looks like your body came out of a fairly new mold. Much better looking than mine. My body and hood are sitting outside, under a UV blocking tarp. Although, in this 100F+ heat I am concerned about it getting out of shape.

I am considering mounting what I need to mount to the frame in order to fit the body. Then inserting guide posts, into the frame so I can have the freedom to install/remove the body for various aspects of the build.

Looks like you have things covered in the hanging setup.

I too will be looking for options to raise the car body in my garage. I have a four post lift and ten foot ceiling, so was thinking of either putting a platform on stilts on the lift to store the body above the chassis or something similar to this with pulleys that folks with Jeeps and other vehicles use to store removal hardtops. Guessing setting the body on a flat platform is acceptable?

I think it looks like a pretty slick setup Scott. I like that you have the bottom rails supported and that spacer 2x2 seems to be keeping the body from getting "squeezed" by the straps.

Looking good Doug. I had my garage side walls increased from the standard 9 feel to 10 feet. That allowed me to get the body high enough to work under. One of my better decisions in life:rolleyes:

Is this common practice for the bushings? Just gives me the heebie-jeebies a bit scoring an otherwise perfect bushing, but understand the need to evacuate some air haha :eek:

A couple of points about this.

1) Cutting grooves like that allows water and debris to get into the bushing. If you want to have a bit more grease captured for the bushing, then use a 1/16" drill bit and dimple around the face of the bushing, keeping the dimples closer to the center away from the edges.

2) If these are urethane bushings, then DO NOT use a hydrocarbon based lubricant on them. That will insure squeaking as those lubricants interact with the urethane causing surface tension changes in the material. Use a marine grade synthetic silicon, such as this stuff. (https://www.amazon.com/gp/product/B016E5E59G/ref=ppx_yo_dt_b_search_asin_title?ie=UTF8&psc=1) I'll warn you about that lubricant. Once you get it on something, it is very difficult to get it off.

This practice is encouraged at the build school, maybe by others. I've done it on a couple of my builds and agree it definitely helps the joints to accept grease better. Without the grooves, sometimes grease won't flow into the joint without a lot of pressure. I wouldn't get carried away with it. But I think the good outweighs whatever negative there might be.

Nine days since delivery

Missing power steering rack, LCA lock nuts, front spindles, IRS diff, and rear spindles so in the mean time I started painting what I had. I am using POR15. The process takes 7 steps. Step one is cleaning/degreasing. Step two is either etching bare metal or lightly sanding painted/PC surfaces. Step three is a light coat of POR15 gray undercoat. Step 4 is a second coat of the gray. Step 5 - 7 are three light coats of POR 15 top coat in red. I found that three light coats cover better than 2 heaver coats. The POR15 runs if applied too heavy.

Yes, those were the lower bushings. The upper bushings have grooves already molded in.

Day 13 update

Not a whole lot to report. Continuing to paint the rear suspension parts that I have. Hoping FF can get more suspension parts to me in the next two weeks. Working on fitting panels in the mean time. I ordered A/C so there is an access panel on the passengers side. Of course I want this panel removable. One way is to use rivnuts (nutserts?). I had never tried using them before. There was another post about what tool to use to install these. I have the double wrench tool from McMaster-Carr.

It's really simple to use. Insert the supplied long screw thru the tool and screw on a rivnut. Insert the rivnut into the hole.

Using two wrenches hold the large bottom of the tool stationary and back out the smaller upper part of the tool. This collapses the rivnut and secures it.

It is very easy to feel when the rivnut is tight so that you don't over torque it. Back off the top part of the tool and unscrew the long screw and your done.

I wanted to be able to move it around. I also wanted it to be a secure as possible. I found the open ended turn buckles at Lowes for a couple of dollars apiece. It makes for a very stable setup that can be easily moved.

Using a fuel cell never crossed my mind. I am going with the kit supplied tank and possibly a drop trunk. Haven't decided on that one yet. This might be a good question to start a fresh link on.

My understanding on fuel cells is they need bladder replacement every X number of years and are $$$, and if you're tracking then great do it, but if not tracking then nothing better then old reliable gas tank.

Weekend build update

Had a busy weekend. On Saturday I met with the Upstate Cobra Club in Lake George NY. There were a dozen or more roadsters (not just FF) and the one FF coupe. (you can see it way in the back) I was lucky enough to be able to ride shotgun in the coupe! We spent 4 hours driving the backroads in the Adirondack mountains. What a blast.

Sunday was a local Mopar show put on by a local Dodge dealer that I also attended with the Challenger.

I was able to get some work done on the coupe. I completed fitting and drilling the panels for the interior.

Still waiting on a lot of the suspension parts so the next step in the book is the gas tank. I installed the in-tank fuel pump, (upgraded unit as described earlier in the thread) the fuel level indicator and the upgraded Breeze big vent kit. I did have to snip a little of the opening to get the in-tank fuel pump installed. Everything else went as described in the book and with the Breeze instruction manual.

Also installed the genuine Ford fill tube gasket. I also cut the fill tube as described in the manual and set it aside for installation later in the build.

Yes I did have to flatten the edges. Two in the back and one in the front. I also agree with what Paul did and ordered some 1/8" foam to put between the tank and the frame to keep it from possibly rattling or scraping. I will apply that when I put the tank in for good.

One step forward

During the last couple of days, missing most of the suspension parts, I decided to move ahead and start working on the pedal box. I painted the upper mount and the two switch clips and installed the genuine GM switches, not the FF ones.

My solution is to use a washer to fill the void so that I don't put undue stress on the bracket of the pedal box. If anyone see's an issue with this solution please speak up.

One step back

Decided to take a step back and work on the top panels of the foot boxes. I wanted to be able to get into both side so I decided to make them removable. (Thanks Paul)

The staycation with my daughter is going great. As she is a night owl and likes to sleep till noon, it has given me time to work on a few items. The painting of the suspension parts is going good and pics will follow soon. I have ground down the mold seams on the rear spindles and will have those pics after painting also. I cut off the piece per the manual and need to go buy a 5/8" drill to drill out the hole.

I fabricated a piece to use to press out the existing studs in the rear hubs. Same idea as edwardb. Made from a 1" pipe nipple.

Worked on getting the steering rack installed. Got it bolted into the frame without issue. Did not use offset bushings as others have used. Turned rack all the way to the right and marked the location. Turned it all the way to the left counting the turns and marked that location. two and one half turns lock to lock. Turning the rack back one and one quarter turns and marking the location marks the center of the rack.

Now that the rack was centered I wanted to verify that the rack was centered in the chassis. I mounted a straightedge to the frame in the same location on each side.

I verified that the rack was straight and level and measured to the start of the threads. The measurement was the same on both sides verifying the rack was also centered in the chassis.

Set the overall measurement from tie rod to tie rod, based on the manual, keeping the same number of threads on each side.

Sharp eyes will notice that the tie rod is not fastened. I have misplaced (lost!) the castle nut. Also noticeable is the hub nut is loose. I do not have a socket that big. Back to the store!

My neighbor stopped by on his way home from work today to check things out. Took advantage of it and between him, some ratchet straps and the engine hoist we installed the diff! It was challenging but not as bad as I thought it was going to be. Need to be nice to his wife the next time I see her.:rolleyes:

Most everything is there except on the upper control arms. I'm missing the 1 1/4" lock nuts and the 4 1/2" mounting bolts that attach the UCA to the spindle. :mad: Also waiting on the CV axles.

During the prep stage I tried to fit the pieces together and found that they wouldn't.

I measured the spindle at 45mm.

A BIG HEADS UP!!

I'm am not sure if this is a heads up for the roadster as well but if you are building the coupe with IRS and rear sway bar pay attention!!

What I did..... on page 134 of the manual is the installation of the Toe Adjustment Bar commonly referred to as the toe link. The manual states that "If using the sway bar option, pass the bolt through the frame mount bracket when installing the toe arms". The picture shows the bracket in place. I am using the sway bar so I dug out the brackets and installed them as shown. I was not planning on removing the toe link so I torqued it to spec. After I had completed installing the rest of the suspension I decided to also install the sway bars even though I was missing the rod ends for both front and rear. Those are out in the open and can be added later. The manual does not have the install instructions for the sway bars but I was able to find them on the FF site listed under the roadster section. After pulling everything out of the sway bar box I noticed that in the bag of hardware for the rear sway bar there were 5/8" bolts. When I installed the toe link I did notice that because of the added sway bar bracket the bolt looked a little short but not having read any issues about it nor seeing anything in the manual I accepted it as ok. Lesson learned. The new bolts are longer and allow the nut to seat as it should so they had to be replaced. As you can see, by the following 2 pics of the replaced bolt, there is very little room with the rest of the suspension installed! It was a bear getting the original bolts out and the new ones in and torqued. One to two clicks on the ratchet was the max.

Thanks for the encouragement Paul. I really appreciate it. The red has come out even better than I had envisioned. Building these is like a chess match. You always need to be thinking moves ahead trying not to miss things like this. Even after reading your thread along with many others multiple times it's still easy for a first time builder, like myself, to miss stuff.

Even with your SBF 427 (as opposed to the Coyote in mine, where neither option would work) anything on the outside of that frame rail will probably need to be moved out of the way to get the engine in and out. Plus (maybe) kind of in the way for maintenance, e.g. headers, spark plugs, etc. You wouldn't regret having them all inside the two frame rails and out of the engine compartment. But probably not possible with those individual mounts. Hopefully other non-Coyote builders can provide some feedback.

Scott, thanks so much for this! Guaranteed though that when I get to that sway bar part I will STILL use the wrong bolts, despite reading this haha! I should just go find those boxes now and put the longer bolts where they belong to troubleshoot my future self.

I have thought about that also. There are two immediate issues with option 1. First, all three will not fit there. Second, I I do not think I can get a drill in place to drill the mounting holes. As for option 2, I might be able to slide them more toward the front of the car to keep them out of the way. I would really prefer to use the factory supplied ones but I may have to go the route of others and use the plastic Tilton reservoir. Still undecided.

Reservoir solution

I think this idea will work. Based on Paul's post #207 in his coupe build, he is mounting his reservoir approximately 3 inches above the chassis tube. I can do the same and using an angle bracket locate all three reservoir's inside the opening. Anyone see any issues I'm missing?

The kit only comes with two reservoirs. One for the clutch and one for the brakes. There is a "Y" fitting to split the brake feed from the reservoir to the two MC's. I wanted to have separate front and rear brake systems so I ordered a third reservoir as an extra option.

Don't cut anything until mocking them up. It's not hard to do. Then only cut what's needed. As I recall, they all need to be trimmed a bit. Especially if you put the clutch pedal even with the brake pedal. Which is my personal preference.

That bracket on your reservoirs is a nice solution. I agree rivnuts might look a little cleaner than the lock nuts. Especially if you put them on before painting. But it's all pretty busy underhood. So whatever you do won't stand out.

Installed mine today Scott. Was thinking the same thing but when mocked up the clutch shaft is way too long. I cut 5/8 off of it and leveling the clutch with the brake pedal there was still excess thread, whereas the brake MC threads are flush with their connections. Of course I haven’t balanced the F/R bias yet, but seems it can be trimmed down safely.

I really like your bracket, very well done keeping the reservoirs level.

I decided to go with my reservoir mock-up. Went online to McMaster-Carr and ordered 1 pack (25 pcs) of 1/4"-28 Zinc plated rivnuts (#95105A122), 1 pack (25 pcs) of 1/4"-28 x 3/4" long 316 SS button head hex screws (#98164A522) and a wrench-drive rivnut installation tool for 1/4"-20 and 1/4"-28 threads(#96349A305). All arrived today.

I added a small amount of JBWeld to the rivnuts during installation.

That is 1" x 1/16" foam tape (sticky one side). It was included in the inventory but no one seems to know what it's for so I put it to good use. It fills the gap left by the rivnuts perfectly. Is it really needed, don't know but it does seal that area now.

Health update!

Had an appointment with my cancer doctor today. Good news! Good to go for another three months. Better news! Because I have done so well on the medication, my doctor has decided to try a lower dosage of the cancer meds! He believes a lower dosage will still keep the cancer at bay and reduce some of the side effects such as muscle and joint pain, hypertension and what I feel is most important the out of pocket cost! He wanted to see me after only three months just to make sure all is well. Praying this works.

Due to the fact it was over 100 degrees today I decided to put off working on the car and instead went in search of a supplier of sheet aluminum. I have ideas of parts and pieces I want to fab and didn't want to wait for online sales. I found a local business called Metal Supermarket that specializes in small orders. They had a cutoff rack that I found three pieces 20" x 22" and I ordered two specific cut pieces 23" x 7 1/2" all for $56.00. When I priced this online it was over $100.00! Great find.

I wanted to install the gas tank but I also want to fab a drop trunk which has to go in before the tank so I had to find a place. Just glad this one was not that far away.

Managed to get the firewall filler piece cut, drilled and mocked in place before the heat got too bad. Did have to grind down and repaint a few welds on the chassis to get the piece to sit flat. On to the next item .... The drop trunk??

Day 45 update

Busy couple of days. I'm at the stage where I should be installing the fuel tank. During my standing and thinking about what needs to be done I came to the conclusion that if I want to do the drop trunk mod it has to go in before the gas tank. I have the extra aluminum now and I bought the Harbor Freight 30" brake for just this type of fabrication so I decided on doing the drop trunk mod even though I have no metal working knowledge. I followed Paul's build and decided to make mine the same 16" x 23" x 5 1/2".

I'm using 3/8" SS gas lines for both the feed and return. Bought some clips from Jeggs that worked great. SS is defiantly challenging but it worked out and I think looks great. It is just held in place temporary with cable ties because I'm not sure if I am clear of the shifter and/or the transmission. Also not sure about the engine bay so I left that end long.

Yes, that is the 30" Harbor Freight brake. The key to using it is being able to clamp the top bar tight. As seen in my pic, I use 4 "c" clamps. Thicker material might require more clamps.

The aluminum is .040 thick. I do not know what grade it is. I picked it out of the cut-off rack at the local Metal Supermarket here in Albany. It formed easily so I'm guessing it was 5052. 6000 series is a little stiffer. I had checked out the big box stores and the thickest material they had was .020 which in my opinion is to thin. It may work just fine in this application as there is no real load placed on it. (The cut offs were cheaper sq ft wise)

I have used both a jig saw and a Dremel cut-off blade. I used a wood blade in the jig saw as the metal one clogs with aluminum to easy. Also try to cut slowly so that you don't build a lot of heat. Getting it to hot will actually melt the aluminum making the clogging worse. I used the Dremel cut-off blade for very thin cuts. The rear deck cutout is an example. I burned out my Dremel tool a couple of days ago so I just mount the cut-off shaft/blade in my drill. Works fine. Slow and easy. Don't force it.

On the fuel lines I used 3/8" ID Aluminum Line Separators pt# 555-830023 from Jeggs. A little pricey at $6.39 each. Budget, what budget?

Forget the budget on the cool or blingy things, I wonder what % of the build budget goes to drill bits and clecos :rolleyes: ...I broke or dulled about 6 drill bits this weekend, so will be ordering more with more Clecos from Aircraft Spruce today......waaay more than I budgeted for haha! Just noticed you also painted the shock spacers red. Love it man, the red really looks good. I'm just waiting on my axles so I can paint everything at one time then can start assembling the "car stuff". Engine is months away, brakes...no clue on timing on those, Wildwood apparently has quite the backlog, so panels and dash for now it is. The dash for me will take some time. Going to be doing things I've never done before, hopefully goes smoothly.

I may be going way overboard with the "little" details like the shock spacers but that's what makes your car stand out from others. It also shows attention to detail that I think is important when it comes time for resale. That kind of attention to an item like that shows that the "important" items got the same attention to detail.

Assuming the opening is 23x16"...how many inches from the back of that panel and roughly how many inches from the drivers side edge of that panel (given its tapered). Looks like you made your cut up to the frame cross beam so that the bent over edge of the box rivets to that crossmember? Paul's appears that he was maybe 0.75 to 1 inch away from that cross member and riveted the box only to the panel and not the frame. Also did you use a cutting wheel on your dremel to make those cuts? They look really clean.

To be honest, I don't remember if the box I fabricated and placed in my Coupe is riveted into the cross member cited. It is riveted to the diagonal cross members. Can see that in my pictures. Whatever I did, in actual use for three seasons strength has never been an issue. It's fine. Haven't put any sand or bricks in there though. :rolleyes:

One comment about placement. I did a split cover on mine (also detailed in my build thread) and placed the box where the door could be opened without running into anything, e.g. the rear hatch opening, etc. Something to consider IMO if you're planning a cover.

Sorry it took so long to respond to this question Hank. Was in the garage all day. Yes on both counts. I did attach to the crossmember and I did use the dremel cutting wheel to make the cuts.

For measurements: it's 6" from the cutout for the fuel hanger.

For anyone who has used a dremel cutoff wheel you know how brittle they are. I did not use a dremel tool. I used my drill. I found it was easier to control. Work slowly and cut from left to right. It will grab less. I did go thru 4 wheels for this cut.

My box is the same 23 x 16 that I believe yours is. I am not planning a cover (at this time :rolleyes:) so leaving room for that was not an issue for me.

Steering rack bolts heads-up

This may have been noted in other builds. I don't recall seeing it. I was watching another coupe build on utube yesterday and it was noted that the manual shows the 4 1/2" steering rack bolts being put in from the front with the nuts on the back side. I put mine in this way without a second thought. The issue is when the aluminum piece is mounted to the front of the car there is not 4 1/2" of space left if you have to remove the rack. You would have to also remove the radiator and the rest of the front aluminum to get them out. First thing I did this morning was to reverse those bolts.

I am enjoying the parts arriving from time to time, have to admit. If you were doing a 302 I'd send you my headers as my engine is a ways off. Axles are the big thing for me as I really don't want to put any suspension together until I receive them.

I've mocked up the rear suspension just finger tight. At least that way I can run the fuel and brake lines knowing what goes where. When the axles do arrive I can tighten everything up and call it complete.

NRG Removable Steering Wheel

This update will be a little long. I know that this has been covered to various degrees in other threads. Here is my version:

Note: I am using the Russ Thompson turn signal mod so I had sent the steering boss to him and he did his thing and returned it to me. That is my starting point with this update.

There are two additional items that I am using to help me with this mod. The first is the alignment disks that I 3D printed and the second is a transfer punch set that I had for woodworking.

The first step is to attach the part of the NRG unit, that is mounted on the steering shaft, to the steering boss returned by Russ. The screws that Russ provides to attach the steering wheel can be reused but the holes in the steering boss need to be counter sunk so that the screws fit flush. Use an 82 degree countersink.

Beware of the spring!!! There is a small spring under this pin.

Removable steering part 3

Reverse the above steps to put the unit back together. Use the smaller of the two alignment pieces to line up the NRG unit to the steering boss. This will keep the NRG unit centered on the boss. This is where I used the punch to center punch the new holes that need to be drilled.

The NRG unit supplies M5-.80 cap screws to attach it to the boss. I used a 4.2mm drill and a 5.0-.80 tap.

You might also consider Falken RT660s. They have kind of pushed the Rival S and the later Rival S 1.5 off of the top of the hill in the super 200 treadwear wars.

Another screwup!

Worked on my 3/16" SS brake lines today and screwed up again. Wanted to install the piece that goes from the DS front brake to the PS front brake. Pulled out my Eastwood flaring tool and tried my luck. The first couple were complete failures. After talking with Paul I used a few pointers that he suggested and was able to make good flares. (I hope) Spent a couple of hours bending the tubing and after getting it to fit I flared it.

Started from scratch and managed to make the second one right. Found the aluminum P-clamps at Racetronix at a very reasonable price. Part number for the 3/16" ones is PLC-03 and for the 3/8" ones PLC-06. Drilled and tapped the frame for these. I think they look good.

Dyno results: 501.7 hp 580.7 ft lbs torque

Is your hoist a 2 ton hoist? I have a 1 ton here and it isn't going to cut it. Both Dan and Pat have hoists also that I can borrow.

What intake is that? What are your plans to get the needed hood clearance with a 9.5" deck engine?

Mike Forte says it will clear. If not I may need to do a little body work or get a different air cleaner.

Drool Scott! Awesome man. If you run into fitment issues Levy Racing has shorter engine mounts that may help. Problem then would be headers, but I believe Georgie from GAS-N (and/or Mike Forte) have the measurements and can make a set for the lower mounts. I ordered a set of the lowered mounts "just in case" for my build from Levy Racing over 5 months ago and they are still backordered for an idea of timing...that engine will be in your car sooner than that! ;)

I have the 1 ton Harbor Freight folding shop crane and their cheap leveler. I installed the engine and transmission together. My engine is the iron block 4.6L SOHC. I think I'm using a T-45 transmission. I don't know the combined weight, but the shop crane worked well for me. Jesse used it too.

Plus I've seen pictures of guys having to stand on the back of it to keep it from tipping forward when extended that far. Obviously that will vary depending on the engine/trans combination and weight. If the 1-ton is the only option, make sure to have enough help and be careful. I saw these reports back in the day and held out for the 2-ton H-F model. Has served me well and appreciate the extra margin it provides.

I appreciate your insight. When using it to take the engine off the truck we had it fully extended in the "1/4" hole (500 lbs max) so my guess is we were over the design limits and we had to shimmy the engine it all the way to the back of the truck because it didn't reach the lift plate. I will plan on borrowing (buying if I must) a 2 ton just to be on the safe side.

According to Summit Racing's specs, that is 1/4" shorter than the Performer RPM I am trying to use. Levy told me that I would need drop mounts and a drop base to clear. I bought drop mounts and picked up a round air cleaner with a drop base and open top. Still waiting on my chassis to drop it in.

According to the manual, this is the transmission mount for a TKO transmission. I have a TKX and the holes do not line up.

Was on a staycation with my daughter all last week and she is joining me again tomorrow thru Labor Day so I have not worked on the coupe as much as I would have liked. We then took on the e-brake. Ran into two issues here. One of these I have seen in other threads one I have not. The first issue which I have not seen is with the IRS brakes and the DA Koni shocks. There is a 5/8" bolt that is needed to bolt a bracket to the e-brake.

A 3/4" bolt is too short. Not enough threads for the nut to lock on properly.

The problem as I see it is the "Z" shaped piece that may be need in a different application but not in this one. My solution will be to cut the leg of the "Z" piece off and then I can use the 3/4" bolt with enough threads for the nut to lock and not hit the spring.

They were the 12.88" front and IRS rear drilled and slotted upgrade with the complete kit. Pictures don't do them justice. They do force you to use a 17" or 18" wheel.

E-brake solutions

Here's my solution to the issue of attaching the e-brake cable to the e-brake. After eliminating the leg of the "z" clip the 3/4" bolt could be used. I also ground down the cable itself about 2mm for a better fit.

I added two ~ 1" steel links to the ends of the cables to make up for them being a little short in reaching the e-brake handle. E-brake works fine. Was able to hold the hub from turning while I torqued the hub nut.

Staycation's over ... back to work!

I purchased Teflon Lined Braided Stainless Hose and fittings from Breeze to go from the fuel hanger to the SS fuel lines. I have never worked with these fittings or lines before. In with the fittings was a "installation sheet". I wanted to document this on the thread not only for others but also for me if I should loose this instruction sheet.

The sheet offers 4 different methods for cutting the SS hose. Method 4 (which Breeze uses) uses a HD hardened jaw cable cutter. I just so happened to have one that I used in the wiring of the garage! (Damn, a tool I didn't have to buy!:p

The fitting has three parts (from top to bottom) the tube nut, the ferrule and the fitting body.

Apply a small amount of grease to the threads and slide the tube nut over the hose "funnel" end first. I used a qtip to apply the grease.

The ferrule then gets slid over the Teflon tube and under the SS braid. There are internal barbs inside the ferrule that grab the Teflon tube. There is also an internal step that will only allow the ferrule to be pushed in so far. It can only go on one way. make sure the Teflon tube inserts all of the way into the ferrule until it is stopped by the internal step. I tried to get a picture of this but it wasn't meant to be.: mad:

The fitting body now gets inserted into the hose end until it meats the ferrule.

A small amount of grease is applied to the male threads on the fitting body and the tube nut is tightened to the fitting body until it is within 1/16" of the fitting body.

I didn't want to upset my daughter by telling her that we forgot to apply thread locker to the fasteners holding the battery box in place. She went back with her mother yesterday so today it was removed and reinstalled with blue thread locker. All of the brake lines were also rechecked for tightness. The special spacer was installed on the diff using orange thread locker and torqued by feel as I don't have the right fitting to use my torque wrench.

I finished and installed my first aluminum panel today!

Worked on a couple of the PS footbox panels I want to install permanently before I drop the engine in. Inside the footbox I am applying a layer of Dynamat sound deadener covered by a layer of Dynaliner for the heat. It will all be covered with carpet in the end. The exterior is sanded with 220 grit sandpaper using a random orbital sander followed by a coating of Shark Hide.

Coupe builders heads up!!

I ran into a small issue today. I was mocking up the installation of the dash and the end filler pieces. I am riveting the end pieces to the back metal cross member. My plan was to use 2 - 3/16" rivets. It worked fine on the PS. The sun was shining so the DS was in shade while I was drilling the first hole. I had just started to drill the second hole when the sun went behind a cloud and I noticed that the tab that I was drilling thru was actually covering the stamped serial number on the cross member!

I drilled out the rivet already installed and removed the metal filler piece. As shown the drill had already scared the serial #. By looking closely you can see that the only possible number it could be is a 3 so I hope this doesn't give me problems trying to register this car.

I cut the mounting tab back so that the serial number could be seen and can only use 1 pop rivet to secure it. I might be able to squeeze a second rivet in.

Unfortunately Scott, it might. I know that's not what you want to hear but I would reach out to the inspection dept and see if you can get in front of it. I am not saying it will definitely or even likely be a problem but you don't want to finish the car and find out it's an issue. Better to get in front of it first.

I know how stressful that part can be. Call the Technical Dept and ask for advice. I would consider sending pictures of the damaged frame and a picture of the Certificate of Origin to Division of Field Investigations as well depending on what the Technical Dept says.


Like I said you are probably fine but if your not better to know now.

Working to get to a point where I can drop the engine in. To do so I need to have some of the engine bay electrical completed. Laid out the positive and negative battery cables. Using 2 ga cable to go from the battery to the master cut off switch. Then from the switched side to the starter with 4 ga. Also from the switched side to a 150 amp breaker to a positive bus bar in the dash with 8 ga cable. Also laid out the negative to the frame with 2 ga.

100 days!

This is going to be a rather lengthy update. It's been 100 days since the Coupe was delivered. The weather is cooling off and the dreaded white stuff will be flying around soon. One of my personal goals was to have the engine installed by the time the snow flies. I have the engine but in order to install it I wanted to get some items in the engine bay completed. The PS footbox panels are attached from the engine bay side so I insulated the interior surface and finished the exterior with Shark Hid and got those installed. The battery has been installed. The next item on my list was engine bay electrical. The positive and negative battery cables.

The negative was easy. Made up a short piece of cable and routed it to the chassis.

The positive cable took a little thought. My final decision was to run from the battery to my main cutoff switch. Then from the switched side to the starter. Now ... where to put the cutoff switch?? As I showed in a previous post I added a filler panel under the dash between the dash and the front transmission tunnel cover. The upper unseen part of the cover will be used to mount electrical components leaving needed space behind the dash for air conditioning/heater ducts. The lower portion of the cover is where I decided to mount the main cutoff switch along with my battery charge port, USB charge port and the PS/DS seat heater buttons.

This idea created another issue for me. All of the electrical connections behind the filler piece will be above the cover plate. The items below the filler plate will have all of the electrical connections below the cover plate. I will not be making the tunnel cover plate removable as the dash will be removable making access to the upper components easy. :rolleyes: My solution to this issue was to make the tunnel cover two pieces. This will allow me to remove the lower piece without touching the upper piece. Because of having no room between aluminum and the angled chassis member I chose to rivet this piece in place when the time comes and if I have to remove it at some point I will have to drill the rivets out.

To the main cutoff switch. From the switched side I ran a cable back to the starter. I do not have an always on circuit using this arrangement. My battery charger, the Sniper EFI and my Digital Guard Dog will have to be wired directly to the battery bypassing the cutoff switch. The reason I am wiring the DGD to the battery is it also controls my door poppers and will need constant power. With the started on the switched side of the cutoff the car will not start.

I ran the wires for my battery charger down the DS of the chassis and if you go back to the battery picture you can see they are attached. The clutch safety switch has a wire from the RF harness that gets attached to the starter also. This meant that I had to pull the harness out and get that process started. :p I'm not scared of the wiring but pulling that harness out of the box was a little scary. I found out that the wire that goes from the clutch switch to the starter was too short. I had to add about 6 inches of wire to it.

Next up was the horns. I didn't like the location or the mounting method the manual showed so off the reservation we go again. I bent the brackets and mounted in what I hope is an out of the way location that I feel is more secure.

More corrections to the RF harness.... I understand that the RF harness is generic. Knowing this I am not criticizing it, just pointing out where I had issues and what I did to correct.

I laid out the front harness and noted a few things. First was the fact that the location that was generic for the horn wires to split out and for the DS to split from the PS was way off. This made the DS too short and the horn wires come in at a weird angle.
