Any ideas on how to enlarge a side pipe opening after paint?

A small body shop belt sander will do the trick, but go slow and be careful.
Sand it in a manner and/or orientation so that the belt is pulling the painted side in towards the car so that you are not peeling the paint off of the car.

I've done it a couple of times using a 1 1/2" drum sander on a drill at medium speed.

Sounds like a plan between both tools!

Santa,

Please bring Geoff H a couple of much-needed tools for Christmas.
He could really use a Body Shop Belt Sander and a Super Cool 1 1/2" Drum Sander.
If you don't have time to drop it off this weekend, maybe pass by on Boxing Day.

Dig, ding, ding! And hold it at an angle so the edge w/o paint isn't obvious.

Geoff, i did mine when i went from j pipes to 4 into 4 headers and used a drum sander and then got touchup paint and you cant tell it was touched.

Ditto, multiple times. angle the cut back and paint it black and no one will ever know.

You can purchase a drum sander attachment, that chucks into your drill. They work really good, and are not expensive.
