I've been keeping a build log on another forum for the last 3 months and now I'm going to transfer it all over here. So you are going to get a flood of updates, but then things are going to trail off as I have a 4 year old son and 7 month daughter at home and opportunities to sneak out to the garage are few and far between.

I ordered my 818 in November of 2012 while at SEMA.

Finally took delivery in December of 2013:

Got all of the body panels off and the frame up on my chassis dollie.

Made a custom set of wagon length aluminum lateral links. Had to press the camber bushings out of a pair of rear steel arms and press them into a pair of forward aluminum arms.

I shipped the transmission off to Andrewtech for a rebuild and to install the quaife lsd. Once they get it open we will discuss the possibility of installing upgraded gears if they are needed.

No pictures of the disassembly of the 4 donor axles, way to messy to touch my phone, but after lots and lots of cleanup we have this: rear outer joints, FFR supplied half-shafts, front inner joints.

Finished axles with bonus pic of depowered rack in the back ground; all lines removed and plugged, inner piston removed also.

I've been playing with the steering columns too. I have an 02 sedan and the 05 Saabaru columns. I want to use this S202 steering wheel, but because the S202 didn't come with airbags, it didn't use a clock spring and I will loose the use of the horn and turn signal cancelation. I was poking around on japanparts.com and I think I found the part I need. I ordered it today. Hopefully it will work and I'll have OEM functionality.

Got my transmission back from Andrewtech:

One of the issues people are running into is the left LCA is rubbing on the firewall. Most people are cutting the end of this thread off to gain clearance, but that doesn't solve the issue that you can't put a torque wrench on the nut once you have set the ride height. There are some 40mm hole plugs in the firewall of the donor cars. I chose to cut 40mm holes in the firewall where I needed them. This will allow me to properly torque the nut once I set the car down and it stops the thread from contacting the firewall. You can't tell from the pic, but because of the concave shape of the hole plugs the LCA no longer contacts anything during it's rotation. The passenger side shows the shape more clearly, but on that side there is plenty of room due to the location of the firewall.

Shortened the steering column. I took advantage of the fact that we have a collapsable steering column and put it in a press to take 1.75" out of it. I added another notch in the splines also to add adjustability. It started out 32.5":

So the FFR supplied throttle cable mounts using a 1/4" stud in a 1/4" hole, but you can't pass the cable end through a 1/4" hole and FFR provides no solution for this. People on the forums have been finding different ways to mount it using slotted fender washers, c-clips or a combination of the above. This is my solution:

A 1/4" hole to mount the cable, a 9/16" hole to pass the cable end through, and a slot to join the two.

http://i.imgur.com/v26o69B.jpg

This way I can pass the cable end through the larger hole and then slide the cable over to the smaller hole and pass the 1/4" mounting stud through the smaller hole.

This is the finished product with a plug installed in the 9/16" hole:

It's funny I didn't see this in any other thread.

Most have been making covers for the gap; eg: (http://thefactoryfiveforum.com/showthread.php?10525-Wayne-Presley-VeryCoolParts-Build-Thread-H6-power&p=123516&viewfull=1#post123516)

Some have gone as far as cutting and welding the u-joint, but all you really have to do is put the column in a press and you can make it any length you want. I am going to be doing it again actually as I have sourced an S202 steering column now. I won't bother with notching the splined section this time, I'll just press it a little shorter.

No, no damage.

The outer sleeve should be two metal tubes. You can press the actual steering shaft into the outer tubes first. I think that gains you about 1.5". If you need/want more you can press the two outer sleeves together and then press the inner shaft in again. I've done 2 columns so far just playing around and will do a third once my S202 column gets here. No problems so far.

Just to play devil's advocate, I'll point out that the collapsible steering column is a safety feature. A small amount of shortening may be acceptable, but compressing most of the range of motion would be risky. Since I doubt anyone will be using airbags in their 818, if you do shorten the column, I hope you have a harness. In the case of a front-end collision, the combination of no airbag, rigid column and three-point belt is a recipe for a fractured sternum.

That's sort of what I thought. I personally gotta be careful if I use that method, as I don't plan on using a harness, at the moment. Of course no air bag!!

I think the steering column only collapses inbetween the column mount and the flexible joint (not between the mount and the steering wheel), to prevent the steering wheel being pushed into you in a major front end hit, when the car changes length!
I don't think it would make a difference to your chest hit as long as you don't compress it too far

OK... that makes sense, to account for the front crumple zone. The 818 has a 'crumple zone' with the perforated radiator supports. If there's such a major impact that the steering rack is impacted in an 818, there's lots to worry about! Personally I would rather do to, but that's a decision for each builder.

Rori, several guys have said you should sell parts to us. If you want to do that - great. But, if you don't, is there any way I could get the parts you designed through emachineshop? I downloaded their CAD program but then thought you have already done the design so perhaps there is an order number or other way to get the steering column spacer and shift rod arm from emachineshop?

I'm looking into it. Expect a feeler thread soon in General Discussions. I was looking at pricing today; it is expensive to order a quantity of 1 of anything. It should be much cheaper if I buy them in larger quantities and sell them on. I ordered my push/pull bracket as well and would like to be able to offer it with the shift arm, but it won't be required.

Finally have a steering wheel. I probably should have given up on the S202 wheel long ago. I picked up the S202 wheel on NASIOC and thought a factory non-airbag wheel would be an easy bolt on. Wrong. First I needed the S202 combination switch and then the steering column cover. Those actually bolted onto the 02 WRX steering column, but the stub on the 02 column was too long for the wheel to mate with the combination switch. I got lucky and sourced an S202 steering column and finally everything went together.

http://i.imgur.com/orJ5vzr.jpg

For those who were interested here is a picture of the shortened column on top of a stock column. You can see that I pressed the outer sleeve in about 1" and then the actual steering shaft can be pressed into the sleeve about 1.5" until the thicker part of the shaft is flush with the end of sleeve.

I didn't like the angle that the throttle cable passed through the firewall and attached to the pedal. It sounded like it was trying to saw through the cable sheath because of the odd angle.

I've been running brake lines. Lots of work, not much to show for it. I've wasted more brake line than I've used. After I thought I was done, I had to trash and completely remake a section that I found out interfered with some AL panels that have to be added later. I need to run the clutch line next.

Front brake lines run to a proportioning valve and then T to either side:

Yes, you will have to trim the plate to fit between the frame rails, then mark where you need to cut. If you look above at the picture of my steering wheel you can see the center console marked for cutting in the background.

Unfortunately Subaru's are threaded for 10x1.25 so they won't work. The k-tuned is threaded for 10x1.5 since it is meant for Honda's.

Drilling it out and Helicoiling it (or any other shifter that he likes) is also a solution.

With that in mind.. almost any OEM shift knob would work. No need to limit yourself.

I may end up going with a delrin shift knob. I remember seeing some delrin oil filler caps that were marketed to not burn you when you touch it, and sure enough there are delrin shift knobs out there for 10x1.5. Torque Solution makes one, but I am sure there are others.

I see you have your coolant lines mounted. Looks great. Did you just use the 4 rubberized clamps to mount it to the frame, or did you use extra mounts in the front section as well to secure and ensure clearance around the steering rack and LCA? I'm just about to mount the same tubes, but am concerned about clearance inside the foot box, past the LCA, and around the steering rack. Any chance you could post a few pics of your front end coolant tube mounting?

Also, have you sorted where you will mount your lower seat belt brackets (if you are using the donor belts that is)? I was thinking of mounting mine on the diagonal brace just above the coolant tube in your picture.

Cheers,

Cheers,

Dave

I put two more clamps on the angled frame bar below the LCA's and I'm going to put two more on the vertical angled bars behind the radiator. I'm waiting until my radiator placement is finalized with my radiator spacers and the radiator brackets I ordered from Mechie3.

I haven't decided on seat belt mounting yet. I'm going to wait until I have my seats mounted.

That is exactly where I had mocked up a few extra brackets as well. Create a solid mount and maximize clearance on the steering rack. That was the one really tight spot that I was worried about. Appreciate the feedback.

Nice sway bar.. care to share what you did?

I contacted a company that would custom make sway bars. The cost ended up being much more than was reasonable. I had wanted to offer them for sale, but I just can't justify the cost.

This is the harness laid out straight after removing everything I didn't want. The plan is to rotate the dash harness and lay it lengthwise along the car under the center console. I think this will get all of my plugs close enough to where they need to be that I shouldn't have to extend much.

ABS

HVAC
Clock
Heated Seats
Power Mirrors
Power windows
Cargo lights
TGV's
PCV
Rear Defroster
HID leveling motors

I'm trying to keep the security system/keyless entry.

This just felt like a FML moment and I had to snap a pic. I'm so OCD about everything, but that seems an impossible task with wiring:

http://i.imgur.com/9Irsh15.jpg

The wiring is now entirely lying in the car. I think the only plugs that will need to be extended are the two that go to the transmission; the speed sensor and reverse switch. The taillight harness, fuel pump harness, and the engine harness plugs can be shorted a lot, they are way too long. I'm working on cleaning up the wiring and getting it all wrapped and protected. Hopefully I'll be doing a test start soon...

A tour of my wiring; I tried to place everything where it would require the least amount of modifications to the factory wiring. I was trying to minimize having to extend wires. I was able to shorten a lot of wires though:

I wanted to try a different technique for the grilles. I bought several samples of old windshield rubber from Steelerubber and settled on this one: http://www.steelerubber.com/master-ch-359-40-0359-99

I ordered some plastic grille mesh on eBay and ended up with this:

http://i.imgur.com/LiykKwS.jpg

The rubber installs around the outside of your cut first. I couldn't get it to make the tight corners without deforming so I had to cut it and butt the ends together.

http://i.imgur.com/7hDxFUz.jpg

This is what the back side looks like. I cut the extra rubber out on the corners to help everything to lay flat and then the flaps hold the grille mesh in place. No need for additional fasteners or adhesives:

Cool idea dude!!can you show the inside and how you trimmed bumper etc.

The grille surround has 10 tabs around the outside edge; I cut notches for all of those tabs to pass through. Then there are 4 screw holes across the top. I added a nylon rivet to the bottom corners where it wraps under the car. If I did it again I would probably try cutting off all of the tabs and just securing it with the 4 screws and the rivets underneath. It fits well enough that I think that might be enough. One of the tabs lined up with the crease towards the bottom of the FFR bumper so it filled in the gap nicely. If you were going to try to mount it without the tabs; you would have to keep that tab and shape it so there wouldn't be a gap there.

nice. interested to see how all your clearances are. I would love to run a brz fitment because a shop nearby usually has them on hand. I was on the fence about the machining, but for $200 it just looks so cool.
