Happy Holidays!

It was around 7 years ago I was racing a built EVO 7 at Buttonwillow time attack day and left standing still by what ended up a FF5 spec racer. I spoke with the driver between heats and he educated me about factory five. That's where it all started. First question was which of the Cobra's to purchase, street or spec. Fortunately I waited a few months to attend a yearly car show FF5 participates in at Knotts Berry Farm. I don't know if you have tried sitting in the Shelby Cobra but I can tell you it's not made for a 6'5" guy. Fortunately they had the GTM and let me sit in it. Surprisingly I had plenty of leg room but nearly no visibility. I was still in love and spent the next few years growing and tanking my first business in pursuit of building this $40k supercar. My first business and the GTM didn't go as planned and I rebuilt my life. 6 years later my rebuild was successful I am not only ready to do this again, but this time I'm qualified.
Bring it on 818R, I have waited a long time for your big V8 brothers but now your my #1. Don't worry little 818, their just jealous your faster with half the cylinders. ;)

I also would like to add that Brandi and I are bringing a little bundle of joy into this world towards the end of January. This is her 2nd (lovely 11 year old girl) and my first. Her name is Raquel nick-name Rocki. I'm even more excited about that then my 818 arrival, and that's staggering in my world.
So that means January I have to put every ounce of time into this project.

The Process:
23759I found this little jem on craigslist for $250. It didn't have a motor or transmission but everything else seemed in tact

http://youtu.be/_VcBR1RDQFI
Oops, broke the cabinet door.

23762 23763 23764 23761
Stripped her clean (took me longer than anticipated ~20hr and that's without a motor removal)

23765 23766
Then another trip to craigslist to find these 2 hard working fellas who tore this car to pieces in 2 hours flat then towed it off for scrap.

23767
Ebay led me to this motor. EJ20 turbo, 45k mi, 5 speed, wiring harness, radiator, turn key from Miami engine import. $3k delivered.

23768
I couldn't get out of work to meet the engines delivery time so I picked it up at the dispatch location and used a hoist to get it out of my truck

23769
Now its on the palette which i recently added casters too so I can roll it around. My next plan is to remove anything i don't need from the motor, but first I need to dig a bit on exactly what that is. I also want to pull the transmission and install a new clutch which will be a first for me. Honestly I'm not even sure how to properly secure the motor/trans when they separate. Can i sit the engine down on the oil pan? Perhaps I need an engine stand or something like that. LMK

Earlier this month I did a 24 hour Vegas trip for the Sema Show. I hovered around the FF5 booth for quite some time, probably annoyed a few of the guys but who could help me. It was a constant shot of Adrenalin and anticipation started running high.

23777
I look up to these guys, thanks for allowing our dreams to come true

237762377023771
This car was quite impressive. Does anyone know what the weight of this car ended up at?

2377223773
We all have seen this one pleanty of times. 2:02 at Watkins Glen and I bet next trip you guys beat that 2:00 mark.

2377423775
Waynes car was something of beauty. Looks great in pictures but even better in person. I somewhat forced my help on him to assist covering his car up EOD Tuesday. Seems a great guy, as did Dave. Thanks Gentlemen

Here is a bit of Video i grabbed at the Sema Show 2013

http://youtu.be/6D7e-SEX3wk

23781
Ready and waiting

23778
It's a thing of beauty, and smell! Wifey tells the garage smells like Kraigen, I say thank you.

23779
Trans looks clean

23780
Looks like i will be ordering some aluminum A-arms (if that's even what they are called) from an 06. The one to the left is creased from the collision

Goals prior to delivery are:
Meet caliber people and make friends in my area who share the same common goal here
Figure out how to get my spindles off and get new bearings
Pull off trans and replace clutch
Clean Parts.

I'm wondering what if any parts I should powder-coat. I am not as concerned about showmanship as i plan to beat this car up. I do want durability. I see guys powder coating alot of items. Is that for rust or show?

Welp that's all I have thus far. I will do my best to share all my hurdles and hope it helps any other rooks out there.

Thanks in advance for all the help,
Brandon

Happy Holidays!

You, too! You're off to a great start, and your enthusiasm for the project is obvious!

Are you going to try to register the R, or will it be a pure track toy?

~ Anticipated delivery date: Dec 27, 2013 - Jan 3,2014
Delivery party?: For sure, and your welcome to join. Bring your friends &/or wifey. PM me

Let me know if you need a hand with delivery, if we're not out of town skiing, I'd be happy to head up to OC to help. Always up for a party!

A great reference for that is this thread (http://thefactoryfiveforum.com/showthread.php?9288-Simplifying-the-EJ&p=91168&viewfull=1#post91168).

I'm pretty darn excited. Since this year's SB100 exemption didn't exceed the yearly 500 limit i'm going to wait until its 1 month away from completion then start the process with the DMV. If all goes well then I should get my meeting with the CHP for road compliance just as I finish my 818R. After it passes I am planning on having it ref'd by the model in hopes that I get the 1960 emissions exemption. Goal is to be built and street legal by August 2014.

I am an avid snowboarder as is Brandi (wifey) but she is out of commission for this season.

I am definitely down for the support and will keep you posted. Thread reference was helpful. tnx

You, sir, need to sit in my Roadster(FFR-speak for Cobra) and you will be pleasantly surprised. I'm going to build an 818 too so there will be 3 of them west of the 405 in South OC!

I cleaned out my inbox a little; let's get in touch.

Really? It wasn't an option when I finalized my order, and it's not listed under on the part website. Do you have any more info on it?

I'm still probably going to get the Boyd on sale, for the quality of construction and not having to muck with any of the internals.

All in, final payment rendered and accepted a few weeks back.

My pickup date has passed and the ball is in Stewarts court to pickup on the planned date 12/27 and ship to CA.

2014 starts with a bang. In January alone i'm getting a baby girl and an 818

Jan 6th should be the delivery date for my car.
Jan 20th should be the delivery date for our baby.

2 feverish weeks to build my eyes out until my progress hits an eminent wall. With the exception of cleaning, i'm trying to do as much as possible to have my parts ready.

Progress and hurdles:

I never have removed a motor from the transmission or changed a clutch so this was uncharted territory for me. I hit 2 snags. First, there is a plug located behind the starter containing a 10mm hex. Remove it and take a 5 or 6mm bolt to thread inside the visible shaft and use it to slide the shaft out.Second, once all the nuts/bolts are removed from the bellhousing it takes a few flat-heads wedged between the motor & trans to get them apart.
24595

After that is was straight forward.
24594

I still haven't been able to get the flywheel off. I need a good way to keep the motor from rotating. Removing the flywheel is my action item. I also am replacing the exhaust manifold and up/downpipes. I'm still researching the best way to wrap/insulate them
24596

I didn't realize how much oil would spill setting my trans like this.
24598

Wilwood brakes arrived and gave me a taste of whats to come. It kicked up the excitement a notch
24599

I ran into 2 snags assembling the brakes. The first is the rear brakes not lining up with this peace to hold the calipers. My guess is my donor was a Frankenstein... an assortment of random parts. Wilwood is closed for the holidays so this one will have to wait for a bit to solve.
24600

The 2nd snag was the dust shield being the same diameter as the rotor and impeding its ability to completely mount. I am tempted to cut them off but will also wait to speak to Wilwood.
24601

My front lower arms were damaged from the donor so i purchased a set for $300 on eBay. I went for the 2006 aluminum's. I realized the ball joint had a different sized shaft between the two of them. Turns out i just need a cone shaped Boss Transverse Link, 20216Fa000 - tnx Mechie3
24597

I removed the front outer cv joint, removed the ball bearings and cleaned out the grease.
24593

The front brakes/suspension is ready to go as far as i can tell
24639

Tasks:

Find exhaust solution with insulation and install it.
Figure how to get flywheel off
Determine best flywheel & clutch, purchase and install
Track down some electrical diagrams and try to make sense of this wiring harness. OMG
Get gaskets for EJ20 and attempt removing the intake manifold for an attempted TGV delete

I can't remember the last time i was this excited to get something. Time has slooooowed down because of the approaching arrival date.

Flywheel. You should be able to place a pry bar / screwdriver between the teeth of the flywheel and the block (on the bottom passenger side).

I went with an ACT Streetlite flywheel (13.9 lbs, IIRC). It will be a while before I run it, so unfortunately I can't give you any firsthand feedback. It did seem to be highly recommended though (for street cars anyway).

Did that with a '74 Cadillac Eldorado trans I had once. Excect the trans fluid was "burnt". And burnt transmission fluid stinks!

On the rear brake dust shields, just remove those with a spot weld remover. It's like a tiny hole saw. Use cutting fluid and don't go too fast or you'll burn up the spot weld removers teeth. You can get them to last a long time if you use a little lube and slow down. Shift your drill into high torque/slow mode and you won't have to worry about over doing it.

I'm not sure if this fluid was burnt but is smells something fierce. I cleaned it up but the smell still lingers on. Its growing on me though because smelling it makes me think of the kit. Everything in my house and life is going PINK so this is the last bit of "tool time" left for me, smells included :)

A suggestion for you, buy a master gasket set. You may not need them all but you will spend less than piecing together all the ones you need.

And change your valve cover gaskets while you are at it. If they are not leaking yet, they will be soon.

You can chisel or grind off the dust shield outer portion on the rear and simply unbolt them on the front. Did that on my DD without issue and saved a bit of weight.

As the story has it, Stewart Transport had a truck go down last week so unfortunately my kit didn't get on a truck. It is now supposed to ship out this week on Jan 3rd and arrive the week of the 13th. I haven't started building yet and already doing some serious racing (baby vs kit)

24826 24825 24823

I found our ping pong table to make a great portable table. Sturdy, flat and easy to move around.
24824

The advise given worked liked a charm and the flywheel is off and awaiting an ACT 14lb replacement and TGV delete.
24828

Fuel rails removed. I'm curious if these are the "green brackets of death" i keep hearing about. They seem to fit the bill.
24827

I am now waiting for 750cc injectors, Cusco motor/trans mount, full gasket set, agency fuel rail kit, stage 2 exedy clutch.
I am on the fence if i should stroke the motor or not and which turbo to go with. I'm bringing the motor to Outfront Sports and getting some guidance today.
Fateo66 was kind enough to forward wiring diagrams, which solidified my decision to go with Waynes harness. I'm going to cut up my harness today per his specs.

Congrats on the soon to arrive baby and the 818. Praying they both arrive safely and healthy. I'm hoping my 2-1/2 yr old is up for helping with my 818S. It'll be fun watching our builds progress. That's reassuring because every guy friend in my life has been leading me to believe I will have little time for this project once I become a father, but I am gaining some confidence that I will still find some time to build. In fact its right now 4am PST and i'm up. So all i need now is the kit and instead of sitting in bed on my laptop I could be out in the garage putting in a good 4 hours before work..... (fades off into another 818 brainstorm binge) . The baby is going to be growing up above the garage, so i'm hoping the sounds coming from the garage end up being ambient noise that soothes my new baby girl, like blowing wind, as wishful as that may be.

It sounds like there have been a few problems with the transportation. I can't deny its a bit of a stinger when you schedule holiday travels around a failed delivery but i'm using the time to get ready...calming before the storm...building garage racks one minute and a bassinet the next. The contrast is amusing me to me. There seems alot of family oriented individuals on here, it's one of the many qualities I appreciate about this forum.

metalmaker: 60hr weeks with 2 kids and built a kit in a short time frame. I think you should consider offering time management classes, count me in that's amazing

Ah to be young again... When my wife and I were newly married engineers I worked 80 hrs a week, she worked 60. We had two workers frame our 2000 sqft house, we did EVERYTHING else ourselves and moved in 6 months after the foundation was poured. I slowed down to finish the trim around a window each night. My super insulated solar house has 43 windows...

Now between my MS and I tweaked my back at 54 and it has cost me weeks of progress! It sucks to get old...

Those little girls grow up so fast! 17 year old Danielle is working on scholarship apps, cheering and is chomping at the bit to drive her Miata again, she hates the FWD Del Sol that she drives in bad weather and we have had nothing but bad weather for 3 weeks, almost continuos rain and snowy days.

Lol. Coming soon. I might just get it started with delivery pictures, but hopefully sooner.

Above the garage could present a few challenges with sudden, loud type noises, but a baby learns to live in his or her environment. We were told that and advised not to tiptoe around during naps, or they'll never learn to nap or sleep through noises. Whether or not our efforts contributed, I can't say, but ours does well whether its quiet or loud. I'm jealous of her, lol. Mentor is indeed close. Send any doublting Thomas family members this way once the build takes shape. :)

The race is still on. Wifey looks like she is going to pop. I'm learning about all sorts of new baby stores I never knew existed. So funny walking around those places watching all the other guys as lost as I am. This isn't home depot anymore.

I spoke to Stewart today and my kit was picked up at the end of last week and is now in Ohio so there is a good chance it will make it here sometime this weekend. Speaking of Ohio, are you the reason they are there? You might be receiving your kit tomorrow no?

I finished building my chassis dolly this evening and started cleaning the build area. Clecos, rivet gun, several 11 & 30 sized drill bits are ready and waiting. I snipped apart my wire harness and shipped it off to Wayne for his ECU/harness replacement. For the motor I picked up a new killer-B baffle, pickup, pan, TGV delete, 750cc injectors, fuel rails, lightened flywheel and stg2 clutch. I'm undecided on turbo but leaning towards a smaller 16g. I hope to be mating the trans/motor before Friday. I also had to source a few rear spindles.

Other than that I'm patiently standing by...

One of the things I didn't do which it seems so many have is change my wheel bearings and change to arp wheel studs. Should I be concerned about this?

metalmaker12
01-07-2014, 04:05 AM
If you think you need bearings, than change them. With arp studs only of you feel you will need them cause of wheel offset etc. I bought wheels that did not really need much spacing if any.

Did you knock your axles out of the hubs yet? you will be able to feel it better once you do.

If you don't have a press, the Subie dealer can do new bearings for you. I think the going rate if you bring the knuckles in is about $250 parts and labor but talk to your local dealers.

Brando
01-07-2014, 11:03 AM
Yes the axles are off the hubs. What am I looking for to determine if they need replacing?

Xusia
01-07-2014, 11:36 AM
My thought: If you've already knocked the axles off the hubs, why not just go ahead and replace the bearings? Unless you know how many miles are on them, it's kind of a gamble - not in terms of safety, but in terms of when they will wear out and you'll need to do it. You've done half the labor already. How would you feel if you didn't replace them now, but needed to in 10K miles? Or 20K miles? I see it as piece of mind (to do it now), and more years of trouble free fun. :)

K3LAG
01-07-2014, 11:45 AM
I replaced the bearings on all 4 corners of mine. One of them clearly had water infiltration as exibited by some rust in the grease.

I WISH I was the reason he was in Ohio, lol. No such luck yet. I called after the worst of the weather and got a weekend delivery timeframe. I only this week got the garage ready. It got pretty messed up while finishing a kayak build. The two projects have zero compatibility. Storing the woodworking tools, and readying the car tools was a project in itself. A screwdriver. That is the only tool I will use on both projects, lol. After this weeks weather, my wife wants her garage spot back, oh, I'm in trouble!

This was right at the point where school got out, so every neighbor in the community happen to drive by and stop to say hello or inquire. A familiar neighbor actually asked me if it was a factory five 818 which spawned a conversation and new friend. In fact I have 2 people already on the "design board" with a more extensive knowledge set in this arena. Much appreciated

Thanks for good wishes on the new minion. By the looks of things an early arrival isn't out of the question.

I'm located on the Newport Beach/Irvine border just off the 73 freeway and Newport Coast in Turtle Ridge. Your welcome to stop in, PM me.

The build is going at expected, my goal for the weekend was to finish the suspension before starting this work week. As of this mornings 1hr session I think I have it as far as possible without some outside help from FFR and Wilwood.

The suspension is coming along

Questions/Concerns so far:

I'm a little confused about the steering rack spacers, rear Wilwood brake bracket tolerance, and the legth of the from LCA forward/inside bolt length.

The inventory list shows for (2) .925" spacers.

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/4efda04f-8680-4bf0-8598-3ec1bf200845_zps9f50cdb8.jpg (http://s1369.photobucket.com/user/tekbroker/media/BRANDON-ALIEN/Pictures/818/4efda04f-8680-4bf0-8598-3ec1bf200845_zps9f50cdb8.jpg.html)

The manual states to use an undermined amount (assuming 4) of .865" spacers for the steering rack assembly.

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140120_085850_zps39f60493.jpg (http://s1369.photobucket.com/user/tekbroker/media/BRANDON-ALIEN/Pictures/818/IMG_20140120_085850_zps39f60493.jpg.html)

The contents of my kit matched the inventory sheet of (2) .925" spacers. I installed each of the 1 on the backside of the rack and as it stands the front of the rack has no spacers. Can anyone please shed some light on what i'm doing wrong here?

Also with the rear Wilwood brakes the Wilwood supplied bracket isn't quite tall enough

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140120_085337_zps770f3999.jpg (http://s1369.photobucket.com/user/tekbroker/media/BRANDON-ALIEN/Pictures/818/IMG_20140120_085337_zps770f3999.jpg.html)

Lastly, am i the only one who is creeped out by the fact the front lower LCA bolt only treads on 5 or 6 turns? Wouldn't you feel better about another inch more of thread or am I just being overly cautious?

Heya Dave

Yes I reached out to Eric but he seemed pretty busy and I haven't heard back from him yet. I don't want to pester so I think I will wait for him to respond, which I hope he does because I really could use some perspective on this build. Lee has been quite open to assistance so perhaps another drive to see him in San Diego is in order.

Thanks again for meeting with me last week, I still have a smile on my face from the test run in your cobra. You were right, the legroom was more that adequate and wookie approved. Brandi and I really enjoyed meeting your family, and your wife really helped brandi make a few important decisions she was on the fence about ( outside the build of course! )

Look forward to seeing you here soon

I'd be creeped out too with that short looking bolt. That nut should be fully threaded to make me feel better. I'm not that far yet to compare. I might be stating the obvious, but if you source another set of bolts, research and replace with an equal graded bolt.

Brandon, great progress! I noticed you're attaching your control arms at street height on a R... is that intentional? Regarding the short bolt, I think I used an oem, cant be sure. I spoke to Wilwood and they guided me to the following pdf http://www.wilwood.com/PDF/DataSheets/ds411.pdf

On the bottom right there is a small box instructing you to remove some of the caliper bracket mounting ears. Wilwood reasured me this will not compromise the integrity of the bracket mounting area.

Using a grinder seems a bit aggressive but i don't know of another way to remove this metal.

re steering rack spacers

I have a new 05 rack with aluminum ears on the pinion end but our speced spacers, bolts and the bracket were wrong too. I ended up making my own and buying my own bolts, even through 2 revisions it was never worked out correctly by FFR. Craig (Mechie3) made his own aluminum saddle for the right side. It took us both several trys to get the rack level, FFR never sent spacers or bolts for us and the specified spacer height didn't work... it is detailed in our build threads

I am familiar with the trouble you guys had. I just installed the steering rack from my 2003 donor, and except for some spacers that are either missing or misplaced, it installed great and seems centered.

Yes, you have to grind the rear caliper backing plates. Take your time, grind- check, grind=check. That's what I did with mine.

Order longer bolts from McMaster Carr for the LCA.

Also, it looks like you just decided to run the stock height, not the race height?

You also want to flip the UCA's so that the grease fitting are on top. You have the new (Straight) UCA balljoint mounts, not the early ones.

I plan on doing some testing with the vehicle prior to taking it to the track. During that time I want the luxury of driving the car out of my driveway, around my neighborhood, and load easily onto a trailer. After a good shakedown I am going to lower the 818 to track height. A few people have mentioned this now, perhaps I am underestimating the work involved with switching the ride height. My guess would be 2-3 hours work, am I way off?

If i was to disregard the grease fitting location, isn't the UCA positioned this way? I have heard both stories now so I am a bit confused.

In regards to the UCA, I spoke directly with one of the techs at FFR (I forget who it was specifically) and they said it doesn't make much difference, but the proper orientation is with the grease fittings pointed up.

My bolt for the lower front control arm position is 4 inches long including the bolt head. Its not pointed at the front like your bolt is but is squared off. Couldn't measure the thread because my wheels were on and I couldn't get to it. I think you might have used a bolt from the front u frame on the donor. Those are mostly pointed at the end to aid with assembly.

This wraps up my last weekend before becoming a daddy. I made sure to take care of all my "honey do's" and even got to the track to race my 5th scale.

So far I have been enjoying this build. Although I don't have much to compare to I would say the experience thus far has surpassed my expectations. I am starting to understand what people mean when they say the manual is more of a guide then step by step directions. I'm very thankful we have this forum to fill in the blanks.

Progress since last post:

Installed a new flywheel, clutch, fuel rail, fuel regulator, TGV deletes, built axles, radiator, brake/clutch peddles, motor/trans mounts, mated motor/trans and installed the motor a couple of times XD

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140124_193142_zpsb14ae68d.jpg

So this was my first motor fitting, it went very smoothly. I suppose having the intake/exhaust manifolds off didn't hurt. But I will a little discouraged when I realize something was missing....

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/d35bdd4c-e061-4928-95f4-5a54ef64c49c_zps7d2e4259.jpg

Ahhh fork it! I mean I forgot the clutch fork. So a had to pull the motor again and learn a little lesson. I will be pulling the motor again to install a firewall on the engine bay side as many have done, so i'm not going to put much energy into the exhaust or anything else that would make removing the motor difficult. For now its a great space saver and its positioned nicely to remove the center diff.

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/2999f243-8685-44af-a731-959d116b74b3_zpsb3aeb4af.jpg

I also tested my grinding skills to make the rear Wilwood calipers fit. Took a bit to get it right but eventually the brakes went on and I happily checked that off my list.

I am scratching my head on a few things and any guidance would be appreciated.

I'm not very familiar with how the plumbing flows on a turbo.
On the next 2 pictures I have a 16g on the left and the stock turbo on the right.
The stock turbo has both coolant ports utilized while the 16g has one of those 2 plugged.

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140123_203554_zps5e3c6670.jpg

If i flip them over the stock turbo has both ports permanently sealed while the 16g has another 2 locations for what i assume is also cooling, one if which is plugged.
So can I simply move the plug from the first image and throw it on the other side so I can use my existing plumbing?

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140123_203648_zpsc6f76c69.jpg

Bonus question:
The plasic TGV delete comes with its own rubber seal. Does this effectively replace the gasket or should i still be using one?

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140126_081647_zpsa5d663dd.jpg

Weird, Not sure why it's plugged but you should just need to move that plug transfer the water lines over as well as your oil drain.

this blouch 16g shows the lines in stock config. I would give the manufacturer a call to verify.

You just need the o-ring for the motive tgvs, there's a youtube video showing how to install the rings. that's a perfect shot to illustrate the advantage of porting the intake manifold.

Finally home in our own bed. It's so nice to lay down, hospital seats don't sleep so well. Brandi is lying next to me and I'm relaying all the posts you guys left as she smiles with appreciation. This community has already offered our family some great new friends and want everyone to know how special that is to me. Thank you for all your kind thoughtful words they are shared among my family with smiles and warm vibes.

Little Rocki and momma Brandi both require a considerable amount of attention which I am giving my 110% to fulfill. I love every second of it but sleep deprivation is starting to show its colors and I'm somewhere between awake and asleep. Despite the zombie feeling nothing takes away from the joy I'm experiencing and minute by minute its setting in what it means to be a dad. I am so happy.

Thank you again for all your support, it put a smile on all our faces and your good energy is well absorbed and appreciated!

I can't help but share just a few more pictures. Maybe I am bias but I think she is so cute! I am a proud daddy now….

It's hard not to keep posting pictures of this little gem, but I'm going to take this thread back on track. I hope you don't mind the occasional baby picture here and there, I doubt I will be able to resist.

Test fitting the dash and seeing how well I fit with the steering wheel in. Results were pleasing, I was very comfortable with the pedal and steering placement. The shifter was a bit high but the seat is not on brackets yet so I am going to wait until that height is finalized before deciding where to mount it.

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140131_085118_zps990e7d62.jpg

I have started on the coolant plumbing and later today if time permits want to get the clutch line installed and bled. I have an itch to push a working clutch in while shifting the gears.

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140131_085138_zps37139929.jpg

Questions:
My first question is regarding the shift linkage. Both pushrods are off center and bent as far as they are willing. It seems like the bracket needs to be bent a bit to get optimal placement to the lever. Is it OK to have such an extreme bend like this? I tried to bend this bracket but didn't see much progress.

http://i1369.photobucket.com/albums/ag204/tekbroker/BRANDON-ALIEN/Pictures/818/IMG_20140131_085032_zpsf9193609.jpg

I had a fitting issue with the bolts that hold the master cylinder to the firewall. They were too short and the tolerance between the nuts and the pedal assembly was too close. Should I grind a hole on each side of the peddle assembly to make room for the bolts or use something like an allen bolt reversed as shown here? I suppose both will work just trying to figure out the best practice.

Cute pictures - keep 'em coming.
I can't help on the shift cables but the best solution on the brake master bolts seems to be grinding one side off the head of the bolt and then inserting it from the inside with the nut on the outside (front). The half-head bolt is then held in place as you tighten the nut. And, don't worry if your master cylinder is slightly askew, they all are and it'll work fine.

Mechie3
01-31-2014, 02:43 PM
I think all of the shifter cables are like that. It seems to work, though probably not quite ideal. Does it matter? Don't know. I've got a long(er) term project to redesign that area as I think it could be done better (at a price).

Pete is correct about the bolt. I did the hole cutting method and when others mentioned the bolt method that seemed much easier.

Even though it's an R I wanted to keep the option to make it street legal. I went with VCP's street harness to have the flexibility to register the 818 but short term this car won't be seeing any public roads. If I do end up registering the car with CA's SB100 I will build the column back up but in the meantime prefer to keep it as simple as possible.

Hey Brandon, I forwarded you an attachment I got from BigAl from this thread (http://thefactoryfiveforum.com/showthread.php?4393-DMV-Vehicle-Registration-Information-Thread&p=136463&viewfull=1#post136463). Lee thanks for all the SB100 details. I planned on purchasing a FFR windshield for street driving. In your supplied link I read that Al felt the windshield wont pass the ref's inspection however i find that hard to believe since to my understanding is that the supplied windshield comes from a MR2 (correct me if i'm wrong). I do plan on purchasing a FFR windshield and if i have to replace the glass so be it. I will find a way to get the wipers working one way or another and will then build back the steering column for blinkers/wipers/lights when its needed. I'm not super concerned about rushing to get this car registered. I'm happy driving my truck around town as its safe and fits my lifestyle. My thought is to race the car for the remainder of 2014 and by next year perhaps register it for 2015. Absolute worst case is I will register the car in Nevada but I highly doubt there will be a need. Thanks for the info keep it coming.

As far as my build is going....progress has been slowed way down. In-laws are staying with us, sleep is sporadic, and this baby is addicting.
I am still waiting for my gas tank and i am running out of things to do without the missing back ordered items from FFR. I did get an opportunity to build last night so I pulled the motor and made a rear firewall out of 1/8" aluminum and EZ cool insulation. I noticed in other threads people were using rivnuts to mount the firewall but I figured since I was using silicon and had no plans to remove this firewall I would 3/16" rivets. The bottom rail didn't have enough overlap to comfortably install the rivets so i used silicon exclusively. Overall I am pleased with the results and feel much better about protection and heat into the cabin and fuel cell. My headers are ceramic coated on the inside and out so this should compliment my efforts.

Next on the list is to build back the motor and get it ready for Waynes harness which I believe is arriving this week. I'm probably going to purchase a boyd fuel tank since FFR does't have a definitive release date on their "tall guy" tanks that are being produced.

I think Al was referring to the R's shorty windshield being an issue; he's building an exo car and little lexan or polycarbonate shield isn't acceptable anymore. The S's full DOT laminated glass windshield should be no problem at inspection. Your plan sounds reasonable, if a bit more work in the long run!

I haven't done enough research to confidently speak about the Nevada DMV requirements when registering a kit car. I haven't been diligent on surrounding states requirements because i KNOW i can get this car to pass on CA's requirements. After a weeks of debating I decided last night to rebuild all my wheel bearings. This baby has made the value of life increase dramatically and now I'm rethinking parts of my build. The engine firewall and wheel bearings were the first 2 on my list.

Long story longer.... I will have the arms off in the next 24 hours when i pull the hubs and will shoot some pics of them up close as well as the pieces i had fabricated, you can be the judge.

As far as wipers goes, I'm going to say like the rest of the DMV process it depends on who you go to. I bet when a soft or hard comes along, that extra firewall will make a difference. I guess I better start looking for a source of aluminum for that.

I have been speaking to several well respected Subaru racers in the area and the input from them on the 5 x 100 wheel bearings seems the same. According to what they say, if the track has lines that run the car over the candy cane frequently then they are replacing their wheel bearings after 4-5 weekends of racing. Half the tracks in CA would fall within that category. In addition I plan on running hoosiers or slicks with spacers to offset so that will increase the strain on the bearings. Bottom line is I want to go with 5 x 114 wheel bearings.

STI knuckles with pre-built 5 x 114 cost around $600 for all 4 corners which isn't much more than installing new 5 x 100's in my current hubs. Earlier in my build I had to replace my rear knuckles due to the fact the space between the holes for mounting to wilwood bracket was 3.75" where the correct WRX knuckles were 4.5" apart. I contacted wilwood and they claimed they didn't make a bracket for the STI hubs. So i source new rear hubs.

What I am trying accomplish is have a rhobust 5 x 114 wheel bearings working with my 12" Wilwood brakes. There has to be a solution out there, does anyone have any idea how I can accomplish this?

Thanks,

I extended the arms to their fullest and they get around 1 1/4" inch more reach. They are slightly heavier than the stock arms. In the closeup you can see the silver where I had to machine off about 1/8" inch from the black spacers. In my opinion the quality seems fine. Hope this helps

C.Plavan
02-09-2014, 11:23 AM
6 piston brakes will be overkill- You can save the cash for something else. I have 2 piston fronts on a heavier race car that is 40+ years old..... Never had a braking issue with correct fluid and pads.

Brando
02-09-2014, 01:20 PM
Either way the rear knuckle calipers need to be 4.5" between the holes. I wasn't able to find a solution to make the rear Wilwood caliper bracket work with a knuckle that will take a 5 x 114 (3.75" between holes) so I just opted to press new bearings in the rear. The 4 or 6 piston will still run into an issue if you get the rear STI knuckles to support 5 x 114.

The solution I ended up going with is purchase new front knuckles with larger pre-pressed 5 x 100. I didn't want to locate & purchase 4 new axles to fit the 114's so this works well for me. Until a few days ago I wasn't aware they changed the front wheel bearing size after a certain year. It is my understanding these are more robust than the 2002 bearings I had from my donor but still 5 x 100. I will get more details unless someone else can elaborate further on this.

Speaking of that POS...I think i need to take a moment to vent.
For those of you building an R...I feel using a donor isn't the best way to go. I see many of the R builds are not going that route and you guys made a smart decision IMO. I think if you dig hard enough to find an ideal fit for the donor then perhaps it might be worth it if you wish to keep things stock. Not realistic especially for track use.

What I have used at this point from my donor:

A peddle box that needed some bending to get to fit due to donor accident
Steering Rack (had to replace 1 tie rod end)
Axle pieces
A few nuts and bolts

THATS IT!!

Replacement List:

I tried to bleed my clutch last night but it shot a drop or 2 per compression. Trashed.
The master cylinder looked pretty tattered. The damage from the crash jacked up the bracket. Turns out you can't just order that bracket without the booster (that i could find). So i just ordered replacement brake & clutch cylinders
Tire & wheels are obvious replacements as are the seat(s)
Donor didn't come with a motor so I found one with $3k which supposedly had 45k mi. That's was for the motor, trans and they threw in a radiator for free.
My rear knuckles didn't work for the Wilwood setup and front i replaced for something with a slightly better bearings.
I'm assuming the Boyd tank that's coming my way wont need the donors fuel tank pieces
Some of my rear traverse/trailing arms were either bent or stripped/stuck together. Not to mention no ability to adjust them.
Crash damaged to the left front LCA, so went with 06 aluminum LCA's
Steering column i suppose I can use, but there was no key! I decided to purchase a second column. One will be stripped and painted and one will be street. Not sure how i will deal with the key situation being 1 column wont use it anyways
Wire harnes...I guess that's up to your patients level. I can't see myself spending weeks learning and dieting wires. I would blow a head gasket. I did still need 7 ends of the donor harness to splice into the TEC-S VCP sells so i suppose that might count for something.

All in all I also chose poorly on my donor. Most of you found a much more usable WRX to dismantle.
The time and energy spent stripping the donor probably wasn't a financially sound move...but it did help pass the time waiting for my kit and hacking away at it was a stress reliever

I'm pretty sure that's not the IC aluminum, from what I can tell its a piece of front cockpit trim that doesn't fit the R... there should be another for the other side. You will need to make your own to fill the holes. Unless FFR sent me two sets, I have my IC aluminum wrapped up still. So I could be wrong.

After grinding the shift bracket as far as I was willing it was still binding against the rear fiberglass panel.
I ended drilling out the center of the shift bracket so I could slide it a bit deeper then redrilled the pin hole. It worked great, I have plenty of room now.

Yea I scraped them all, aluminum is worth some money ya know lol. I honestly can't see how there ducting works that great. I am going to use the quarter vent holes I cut out to go to a vent in front of the rear well that deflects the air towards the cooler. Maybe it works, maybe I will try something else, but I will be checking for cooler temp and airflow readings before, after, different idea etc.

Drdracing i think you might be referring to 80174, i was looking for 80129. I have received a few pairs of panels that belong exclusively for the S. I think panel 35 & 36 are a few of those

Tonight I tried my luck in applying vinyl 4d wrap on my interior dash. FAIL. That turned out harder than it looks i will leave it to the pros. In hindsight i should have snapped a picture it was good for a laugh

On a better note I received my clutch & brake master cylinders today. I know might seem trivial but after upgrading the clutch, mating the trans, installing motor, bleeding lines then finally pressing on the clutch pedal and having the pressure plate release felt like a milestone achieved. Easily pleased I suppose but I am going to bed satisfied

I wanted to ask you another question. Are you planning to cut your center dash to fit the shifters custom location or going with a aluminum custom piece like Aloha818 did?

longislandwrx
02-17-2014, 01:43 PM
I think I'm going to end up with a combination of both. I'm going to start by having one of the "legs" of the tunnel sheared off, and then cut a hole on top for the shifter. Then I can rivet the top and left side as one but have the right hand rivnuted so it can be unscrewed for access. I have to see how the fiberglass piece fits without the shifter piece. I may need to make an adapter up front.

Since I have my transfer case disassembled and therefore access to the shifter, I am thinking of re-drilling the hole in the rod and cutting off atleast 1/2 inch of shaft.

Since I have my transfer case disassembled and therefore access to the shifter, I am thinking of re-drilling the hole in the rod and cutting off atleast 1/2 inch of shaft.

I considered doing that but the density of the rod swayed me to redrill the bracket instead. If you have a way to drill through that rod I would go that route as well.

Xusia
02-18-2014, 11:07 PM
Is the hole/pin required? Can't it be clamped? What if you drilled just a little ways and used a set screw or something?

Brando
02-19-2014, 11:48 AM
When you say drilled are you referring to drilling the rod or bracket?
Either way there is a fair amount of tension being put on that piece and I wanted to remove any slop possible. Not sure if an alternative would provide such a tight marriage between the rod & clamp. In fact i also used jb weld (i don't have a welder) between the bracket and FFR supplied bracket arm to remove any slop between those. Its super tight feeling at the shifter now will very little play.

Status Update:
knuckles reinstalled with new bearings and ARP studs
Brake lines are run and bled
Clutch run and bled
Radiator & Coolant lines completed
Dashboard and cluster installed
Center dash, center aluminum and shifter installed (PITA on the center dash)
Throttle cable installed
New energy anti-sway bar mounts

So that leaves a few major areas left to be completed.
Wire harness & ECU should be delivered this week (VCP street with VCP switchpanel)
Wheels/Tires installed (arrive in a week)
Boyd tank and fuel system (arrives this week)
Seat and harnesses (waiting on fuel system to be complete)
Body panels

After taking a closer look at the harness I feel inclined to give credit where credit is due. This harness/ecu combo is epic. Every plug and wire is labeled with either a Ptouch or directly on the wire. The length on each segment was so spot on the cord almost fell into its rightful spot. It took 20 minutes to have the wires run and plugged into the majority of locations.

I can't imagine trying to accomplish this piece on my own... Power to the people who are tackling it, for real.

Brando, Your harness routing is close to where it should be. In the pic the "Y" that is by the seat belt should be out over the front mounting bolt for the left lower trailing arm. Then you can run the long run of the harness down the center or left outside rail to the front.

Brandon,
My 818S delivery is May.
Learning from your thread...... and everyone else's.
Stripped most of my engine today. Doing a full rebuild, bearings, rings, belts, water and oil pumps, etc. depends what I find when I take the heads off.

Nice to see you balance the work/project/family. I like the baby pics.... reminds me of my own kids.
I have a 20 yr old, and 18 yr old ....girls, and 16 yr old son. They are worth every minute. Keep spending the time.
I built my first car at 17. My son is now helping with this build as I recover my car interests. They are fun from 0 - 20, and.....??

:)

The baby slept a considerable amount the first month and I maximized those precious hours building away. Now I have a hungry baby waking every few hours and my morning build shifts have been replaced with well needed catch-up sleep. No surprises here as I planned on everything happening just as it and I am loving every second of it. I do still find time to work on the 818 but its gone from 25 hours a week to 5-10. Right now i'm getting the wiring situated, figuring out dashboard switches, trying to figure out all these vacuum hoses and installing an Air-Water IC. I have been laying low on the forum since any progress is not visually apparent. I hope my next update is my dyno results. Wishful thinking...

So you got a new roadster! That's great! What is to become of your existing roadster...is this a compliment or replacement? I would love to swing by this Sunday if you're around. I will reach out to you on Saturday and will bring the fam by so you can meet Rocki. Look forward to catching up...I need to get out of the house!

Very cool. My favorite part about this community is the members and their seemingly strong family values. I definitely fall onto the rookie side of the spectrum with building and parenting alike. Lots of great role models and stories of things to look forward to. Thanks for sharing and good luck with your S build. Just a few short months away!

I was having some issues getting the electromotive ECU tuned in my area and decided I wanted to go with the stock ECU.
I had a custom harness made by Brian (iwire). Brian has been a huge help and he is simply a great guy. He does one and only one thing...WRX harnesses. He is crazy good with these things.

Wayne was kind enough to exchange my harness for a few different bells and whistles. Most notable is the AWIC. Wayne has been nothing but a good experience and he has put up with plenty of my BS...so shout out to you Wayne, thanks bro.

The switch to the left is for my lights/high beams, blinkers and horn (using wheel horn as well). This switch slides behind the dashboard and is still easy to press the buttons. It's been a nice alternative to using the clunky stock column switches.

Hey guys, figured I would post here directly. Brandon's was the prototype so it's not perfect and a has couple design issues (aesthetics not to my liking) that will be sorted out with the next one. What he paid reflects that. The harness is going to be around $2,200 with parts and labor on a custom R harness built to your specs with the goal being that it's entirely plug and play.

The exposed loom you guys see in the front and the back hasn't been wrapped up yet so avert your eyes when it comes to the wiring in those pics. ;)

After I finish up Anthony's so I have better pictures of the final product and will post up a vendor thread with more details.

It is cool that someone is building harnesses, but 2,200 on a ten thousand dollar kit is going to be high for most. I understand what it takes and the labor and material involved, just saying it's going to be a big investment.

Given that the real cost is between 15 and 20k when complete, 10% is a reasonable amount to spend, also when I'm spending $3-400 on a race weekend I can't afford to have an electrical issue as I went through this with my challenge car and then got someone who knew how to build a proper harness.

Ascribing "value" on something like this is tough. I'm having a friend do my harness, but if I wasn't I'd be looking for super-reliable options as well. Having been driven mad before with all manner of electrical gremlins on old cars, I can see the value of dropping some coin on a well-developed solution.

BTW, Brando do you always work on your car barefoot? Oh wait [as he checks location], yep, knew it...California. :o

I totally agree, it's not cheap, but I believe the end result will speak for itself. Consider that the man hours to build one complete plug and play harness to customer spec is well over the 20 hour mark as I'm basically building them from scratch using bits from the original Subaru harness and stringing it all together with high quality fresh wire. This kit is meant to be high end and do understand it will be outside the budget for some. I will try to introduce lower cost options as I get deeper into the market to see what people are asking for, their budget, their goals, and what is feasible/practical.

The wiring harness is the favorite part of the build for me. Because I am very proud of my work when it do and I did it my self. I am very experienced in doing this kind of work.

I think $2200 is a very good price for a proper harness as I know the hours it takes.
I will have 50+ hours into my harness studying, investigating parts, building harness and intalling and testing.

With either Wayne's or Brian's system you get the weight cut (from 49lbs to between 7-10 lbs) you get expandability and you get a complete harness (body, dash and engine) and they connect to factory plugs, I bet you with the ISIS system you are well over 3K when your done and hours of labor.

I would say you'd be in it at least 3k and the labor to build the system is probably only marginally less if you factor in wiring up the engine. They give you the control box, which is simpler (maybe) but you still have to get the input/outputs where they need to go which means running wire through the car anyway.

Wheels:

17x8 + 45 Front
18x8.5 + 45 Rear

Tires:
Hoosiers R6
225/40-17 Front
255/35-18 Rear

I should probably mention that it took 20mm spacers on each rear to have the inside tire clear the trailing arms. With the extra width the tires rub the fenders so I opted for Waynes trailing arms which shift them inward an inch or two. I am installing those tomorrow and will let you know how they fit...keep in mind my toe-in is eyeballed. I should get a proper alignment this week.

So I flipped on my ignition to find out my injector o-rings were not seated well. After cleaning the fuel that sprayed everywhere I came the conclusion that I needed to do some more engine work. I had to address some missing water lines, vacuum hoses, reseating the fuel rails, fixing another fuel leak at the fuel filter and replacing the turbo & plumbing.

Last night Brian @ Iwire came by after his hockey game to button up a few things and Dru’s engine builder Ron was assisting me on a few things outside my capabilities. It was around midnight when I flipped the ignition and all fuel leaks were resolved. I disabled the fuel pump to kick over the motor and prime the oil. I hit the start button and to my surprise it fired up! I didn't realize that the pressure already in the lines was enough to fire the engine up. That was good for a shot of adrenaline!

When I say surprise…mind you I live in a close quarter family neighborhood. Having the garage wide open and this thing firing up unexpectedly at midnight setting off the fire alarm a few seconds later was an adrenaline filled 15 seconds. I have never ripped apart a fire detector that fast. Let’s call it a night guys…high fives for all.

This morning I wanted to enjoy that satisfaction one more time….

I took my car for a spin after the show yesterday and got on it. After 10 minutes of semi-hard driving it started getting hot. I drove around slowly and the temp still kept climbing.
In hindsight I wish I would have felt to the radiator to make sure it was hot so I know the water pump & thermostat was working.

What's my best troubleshooting approach at figuring out the root of the overheating?

Thermostat? Air in system?

did you connect the top of the engine coolant output to the thermostat housing with a small hose? I added a brass nipple to the aluminum output connection from th motor where you use the 90 degree hose. without it the system woul;d be near impossible to bleed. Photos on my thread... God only knows how far back... sorry for that.

Page 10 on your thread seems to be where you addressed the coolant burping. I still am having a tough time getting my arms around just what to do. I shot a video in hopes you might be able to identify where I went wrong...but now i realize i should have shot the turbo coolant reservoir. If that's what you need let me know i will re-shoot.
Thanks for the help on this. Its frustrating having it overheat in 10 minutes.

Are you referring to the small valve they installed on the heater hose loop? No I actually don't have one of those but that's going to be my next purchase. Would this be an alternative to RM1SepEx solution?

Here is a good thread in case you didn't see it.

There were guys that added an additional connection towards the radiator. Like it was meant for burping the air out. I cant seem to find who had a picture, but it connected to the radiator hose. I'll keep looking. Or if someone is reading this, post away. :)

In the thread Chad ref above see the brass fitting shown in post #8 It is tapped directly into the upper radiator hose connection of the motor. Fluid used to go up from there to the radiator, now it goes down again, then up, making it difficult to burp.

It goes to the extra fitting on the turbo expansion tank. It used to go to the nipple that we had to block off on the radiator. You can see how air can get trapped without that extra loop

I ran a long hose from that extra fitting all the way up front to the nipple you had blocked. So from i'm understanding i delete that hose, plug the nipple on the radiator, tap a nipple into upper radiator hose and run it to the location of the hose i just removed on the expansion tank.

The fix is that easy? I'm off to ace. Thanks guys

Your car looked very very good in person. You have done a lot of high quality building in a short amount of time. Just keep doing what your doing.
